Highly flexible foil composite material and its use in card bodies

A foil composite material usable as a layer in a card body of a portable data carrier, that includes one outer plastic layer, one inner plastic layer and one second outer plastic layer. All the layers jointly form a coextruded composite, and the plastic of one outer layer is a thermoplastic polymer or a mixture thereof. The plastic of the one inner layer is a mixture of at least one thermoplastic elastomer and at least one thermoplastic polymer. The plastic of the second outer layer is a thermoplastic polymer or a mixture thereof.

Composite cards formed in accordance with the invention include a security layer comprising a hologram or diffraction grating formed at or in the center, or core layer of the card. The hologram may be formed by embossing a designated area of the core layer with a diffraction pattern and depositing a thin layer of metal on the embossed layer. Additional layers may be selectively and symmetrically attached to the top and bottom surfaces of the core layer. A laser may be used to remove selected portions of the metal formed on the embossed layer, at selected stages of forming the card, to impart a selected pattern or information to the holographic region. The cards may be lasered when the cards being processed are attached to, and part of, a large sheet of material, or after the sheets are die-cut into cards.

A sheet feed unit including the sheet feed mechanism unit is appropriately changeable between an open state and a closed state. The film supply unit includes rollers at supply positions where the films sufficiently wind around heating rollers of the press-bonding mechanism unit. The sheet feed unit includes counter rollers configured to abut the rollers in the closed state and separate from the rollers in the open state.

Process for forming a nonwoven composite

A process for forming a nonwoven composite begins with forming a first nonwoven from a plurality of primary fibers and optionally binder fibers. A second nonwoven layer is formed from a plurality of bulking fibers and binder fibers. A thermoplastic elastomeric film is placed between the two nonwoven layers, the film containing a thermoplastic elastomeric polymer having an elongation at break greater than 300% and a max softening point (thermomechanical analysis end point) between 150 C. and 200 C. as tested according to ASTM E2347-04. The layers are needled together creating a plurality of holes in the thermoplastic elastomeric layer and moving a portion of the primary fibers from the first nonwoven layer into the second nonwoven layer. The needled stacked layers are heated to alter the median size of the holes in the thermoplastic elastomeric film forming the nonwoven composite.
