An ink formulation for additive manufacturing of low density syntactic foams is described. The ink formulation can include a thermoset resin, a curing agent suitable for use with the thermoset resin, a plurality of hollow spheres, such as glass microballoons, one or more solvents, and one or more non-hollow, viscosity modifying filler. Also described are a method of preparing the ink formulation, a method of preparing three-dimensional objects comprising low density syntactic foams, and the three-dimensional objects prepared thereby.

A method to manufacture an article comprises applying an ink to a substrate. The ink includes a liquid vehicle, a plurality of solid metal particles, a plurality of gallium-containing particles, and a thermally activated flux. The method further comprises curing the ink by heating the substrate to within an activation temperature range of the flux. The article manufactured by this method comprises a substrate, an electronically conductive film arranged on the substrate, and an adherent barrier layer covering both the substrate and the film. The film includes a plurality of solid metal particles with a gallium-based liquid metal bridging the plurality of solid metal particles.

Conductive inks and method of manufacture
An ink mixture is manufactured by mixing carbon, graphite, and solvents in a mixing system which may include a Cowles disperser. The conductive portions (e.g. carbon, graphite) are evenly and universally dispersed, because an even dispersal means the conductivity of the resulting conductive strip (electrode) will be even, consistent, and reliable. The various embodiments of the ink mixture comprise a blend of different conductive pigments, including but not limited to carbon black and graphite. These embodiments must be grinded until below 6.5 Microns in particle size.
