Carbon fiber-reinforced carbon composite and method of manufacturing the same

A plate-shaped carbon fiber-reinforced carbon composite has a longitudinal length-to-widthwise length ratio of more than 1. The carbon fiber-reinforced carbon composite is such that at least two layers that are a first carbon fiber-reinforced carbon composite layer in which carbon fibers are placed in the carbonaceous matrix and are oriented in the longitudinal direction and a second carbon fiber-reinforced carbon composite layer different in the arrangement of the carbon fibers from the first carbon fiber-reinforced carbon composite layer are stacked, the first carbon fiber-reinforced carbon composite layer forms an outermost layer of at least one plate surface, the thickness thereof is 70% or more of the thickness of the carbon fiber-reinforced carbon composite, and the longitudinal bending elastic modulus is 150 GPa or more. The first carbon fiber-reinforced carbon composite layer in which the carbon fibers are aligned in the longitudinal direction is placed only on an outermost layer of one or both of plate surfaces and another site is a carbon fiber-reinforced carbon composite layer different in the arrangement of the carbon fibers from the first carbon fiber-reinforced carbon composite layer; hence, the longitudinal bending elastic modulus is significantly increased and warping, peeling, or cracking during usage and interlayer delamination due to gases produced during manufacture are suppressed.

Ceramic matrix composite articles include, for example a first plurality of plies of ceramic fibers in a ceramic matrix defining a first extent, and a local at least one second ply in said ceramic matrix defining a second extent on and/or in said first plurality of plies with the second extent being less than said first extent. The first plurality of plies has a first property, the at least one second ply has at least one second property, and said first property being different from said at least one second property. The different properties may include one or more different mechanical (stress/strain) properties, one or more different thermal conductivity properties, one or more different electrical conductivity properties, one or more different other properties, and combinations thereof.

The present invention relates to a method of printing a composite material (1), for example polymeric, carbonaceous, siliconic or metallic comprising steps of: i) providing a plurality of bundles (2) of reinforcement fibers (4), wherein the reinforcement fibers (4) have a length in the range 3-50 mm and are in the number of about 1,000-100,000 in each bundle (2); ii) aligning the bundles (2) along a predetermined path (X, X); iii) incorporating at least part of the bundles (2) into a matrix (6, 8), for example polymeric, carbonaceous, siliconic or metallic, preserving the alignment along said path (X, X); iv) laying and solidifying at least one layer (8) of the matrix (6, 8) of step iii) to make the composite material (1).

Composite components that include features that provide improved wear characteristics at the interface between the composite component and a second component are provided. As one example, a composite component can include an integrally formed discontinuous molded tape (DMT) that defines a wear interface between the component and a second component. The wear interface defined by the DMT may provide improved durability of the composite component and may facilitate more uniform wear at the interface, among other benefits. Methods for manufacturing composite components having discontinuous molded tape wear interfaces are also provided.

A brake disc manufactured by a method of manufacturing a brake disc according to the present invention includes a carbon fiber Cf, silicon Si, silicon carbide Sic, and a silicon-copper alloy Si.sub.xCu.sub.y. The carbon fiber Cf, silicon Si, carbon C, and silicon carbide SiC make a disc light and provide high thermal shock resistance, anti-oxidation, wear resistance, strength, and friction coefficient. The copper Cu and silicon-copper alloy Si.sub.xCu.sub.y increase heat capacity at constant volume of a disc, so a large increase in temperature of the disc is prevented and a changing range of the friction coefficient is reduced in braking. Accordingly, the brake disc according to the present invention has all of the advantage of a brake disc made of a carbon fiber-reinforced ceramic composites without thermal deformation and deterioration of a pad, a hat part, and a caliper.

A ceramic matrix composite laminate comprises a ceramic matrix that encapsulates a plurality of layers. Each layer comprises fibers. Each layer comprises a plurality of fill fibers and a plurality of warp fibers or a plurality of bias fibers. The outermost layer contains a different concentration of fibers per unit volume than a layer located near an interior of the ceramic matrix composite laminate. A gradient in the number of fibers exists between the outermost layer and the layer located at the interior of the ceramic matrix composite laminate, or a combination thereof. A combined ceramic matrix composite comprises a plurality of composite laminates; wherein each laminate has a different fiber concentration gradient from another laminate that it is in contact with.

A method for constructing multiple ceramic layers by winding continuous ceramic filaments of different compositions to prepare multilayer RF-transparent structures is provided. In the method, different continuous ceramic filaments are braided to construct layers with specific dielectric constants and braiding count/thickness. A method of fabricating a composite material part comprises fiber reinforcement densified by a matrix. The method comprises the following steps: making a fiber fabric by weaving yarns having an initial mean fiber percentage; and densifying the fiber fabric with a matrix. The fiber fabric is subjected, prior to densification, to one or more jets of water under pressure so as to reduce the mean fiber percentage in the fabric to a value lying in the range 20% to 45%.
