A method of coating includes applying a metallic coating slurry without a filler to a component; draining the metallic coating slurry; drying the metallic coating slurry to drive off the organic binder; and heat treating the component.

THERMAL BARRIER COATING WITH HIGH CORROSION RESISTANCE
Disclosed is a thermal barrier coating system for components of a turbomachine, especially for high temperature-stressed or hot gas-stressed components of a turbomachine, comprising a ceramic coating of fully or partially stabilized zirconium oxide, and an oxide cover coating which comprises aluminum and at least one element from the group lanthanum, magnesium, silicon, calcium and sodium. The aluminum oxide exists at least partially as free α-Al.sub.2O.sub.3. Also disclosed is a method for producing a corresponding thermal barrier coating system.
REPAIRING A COATING WITH A PRE-CONFIGURED COATING PATCH
A method is provided for repairing a component of an item of rotational equipment, where the component includes a coating and a component body, and where the coating is on the component body and includes a defect. The method includes steps of: (a) removing a portion of the coating from the component body thereby forming a coating aperture, the removed portion of the coating including the defect, and the portion of the coating is removed such that the coating aperture has a coating aperture configuration which substantially matches a first patch configuration of a first coating patch; (b) preparing the component at the coating aperture to receive the first coating patch, (c) disposing the first coating patch within the coating aperture; and (d) attaching the first coating patch to the component body.

A method for fabricating thermal barrier coatings. The thermal barrier coatings are produced with a fine grain size by reverse co-precipitation of fine powders. The powders are then sprayed by a solution plasma spray that partially melts the fine powders while producing a fine grain size with dense vertical cracking. The coatings comprise at least one of 45%-65% Yb.sub.2O.sub.3 the balance zirconia (zirconium oxide), Yb/Y/Hf/Ta the balance zirconia (zirconium oxide) and 2.3-7.8% La, 1.4-5.1% Y and the balance zirconia (zirconium oxide) and are characterized by a thermal conductivity that is about 25-50% lower than that of thermal barrier coatings comprising YSZ. The thermal barrier coatings also are characterized by at least one of excellent erosion resistance, fracture toughness and abrasion resistance.
PISTON WITH ADVANCED CATALYTIC ENERGY RELEASE
A piston capable of reducing undesirable “knock,” reducing hydrocarbon emissions, and providing more complete combustion, is provided. The piston includes a multilayer coating having a thickness of 500 microns or less disposed on an upper combustion surface. The coating includes a bond layer including nickel disposed on the upper combustion surface. A thermal barrier layer including a ceramic composition is disposed on the bond layer. A sealant layer formed of metal is disposed on the thermal barrier layer. A catalytic layer including at least one of platinum, ruthenium, rhodium, palladium, osmium, and iridium is disposed on the sealant layer. The catalytic layer can be disposed on select regions or the entire upper combustion surface to promote combustion through a catalyzed reaction.
THERMAL BARRIER SYSTEM WITH BOND COAT BARRIER
A coating system disposed on a surface of a substrate is provided. The coating system includes a bond coating on the surface of the substrate, a protective coating on the bond coating, a thermal barrier coating on the protective coating, and a protective agent disposed within at least some of the voids of the thermal barrier coating. The protective coating is constructed from a ceramic material, and the thermal barrier coating defines a plurality of elongated surface-connected voids. Methods are also generally provided for forming such a coating system.

A method for producing a thermal spray powder includes: a preparing step of preparing a powder mixture containing a first particle made from zirconia-based ceramic containing a first additive agent and a second particle made from zirconia-based ceramic containing a second additive agent, the powder mixture having a 10% cumulative particle diameter of more than 0 μm and not more than 10 μm; and a secondary-particle producing step of producing a plurality of secondary particles each of which includes the first particle and the second particle sintered with each other.

The coating has a first layer, which comprises a metal-based material, which contains less than 20% by weight tungsten carbide or other carbides, and a second layer, which is applied to the first layer and comprises a tungsten-carbide-containing material, which contains 20% by weight to 94% by weight tungsten carbide, wherein the first and the second layers are thermally sprayed coatings.
