HIGH THROUGHPUT METHANE PYROLYSIS REACTOR FOR LOW-COST HYDROGEN PRODUCTION
An apparatus to decompose a hydrocarbon reactant into a gaseous product and a solid product includes a reactor volume, a reservoir of liquid material, a plurality of nozzles connected to the reservoir of liquid material, the plurality of nozzles configured to distribute the liquid material into the reactor volume from the reservoir as a liquid mist, a gas inlet connected to a hydrocarbon gas source to receive hydrocarbon gas reactant, a distributor connected to the inlet to distribute the hydrocarbon gas reactant into the reactor volume, a heat source located adjacent the reactor volume configured to heat the reactor volume, a separator to separate the solid product from the liquid material, a re-circulation path connected between the reactor volume and the reservoir to re-circulate the liquid material from the reactor volume to the reservoir, a gas outlet connected to the reactor volume configured to outlet hydrogen gas from the reactor volume, and at least one filter connected to the gas outlet to remove entrained solid product from the hydrogen gas.

A method to decompose a hydrocarbon reactant into a gaseous product and a solid product includes generating a mist of a liquid material within a reactor volume, heating the reactor volume, introducing a hydrocarbon reactant into the reactor volume to produce a solid product and a gaseous product, separating the solid product from the liquid material, removing the solid product and gaseous product from the reactor volume, and recirculating the liquid material be re-introduced to the reactor volume.
PROCESS OF CONTROLLING THE MORPHOLOGY OF GRAPHITE
A process of controlling the morphology of graphite in a process for the production of graphite, the process comprising: contacting at elevated temperature, a metal-containing catalyst with a hydrocarbon gas to catalytically convert at least a portion of the hydrocarbon gas to hydrogen and carbon; wherein the temperature is between 600° C. and 1000° C. and a pressure between 0 bar(g) and 100 bar(g), and wherein both the temperature and the pressure are set within predetermined value ranges to selectively synthesize graphitic material with a desired morphology.

A low carbon footprint material is used to decrease the carbon dioxide emission for production of a high carbon footprint substance. A method of forming composite materials comprises providing a first high carbon footprint substance; providing a carbon nanomaterial produced with a carbon-footprint of less than 10 unit weight of carbon dioxide (CO.sub.2) emission during production of 1 unit weight of the carbon nanomaterial; and forming a composite comprising the high carbon footprint substance and from 0.001 wt % to 25 wt % of the carbon nanomaterial, wherein the carbon nanomaterial is homogeneously dispersed in the composite to reduce the carbon dioxide emission for producing the composite material relative to the high carbon footprint substance.

Methods comprising: contacting a carbon fiber seed to a carbon-metal melt, drawing the carbon fiber seed to form a carbon fiber. A low carbon footprint material is used to decrease the carbon dioxide emission for production of a high carbon footprint substance. A method of forming composite materials comprises providing a first high carbon footprint substance; providing a carbon nanomaterial produced with a carbon-footprint of less than 10 unit weight of carbon dioxide (CO.sub.2) emission during production of 1 unit weight of the carbon nanomaterial; and forming a composite comprising the high carbon footprint substance and from 0.001 wt % to 25 wt % of the carbon nanomaterial, wherein the carbon nanomaterial is homogeneously dispersed in the composite to reduce the carbon dioxide emission for producing the composite material relative to the high carbon footprint substance.
Nanostructure-reinforced composite articles and methods
The present invention provides methods for uniform growth of nanostructures such as nanotubes (e.g., carbon nanotubes) on the surface of a substrate, wherein the long axes of the nanostructures may be substantially aligned. The nanostructures may be further processed for use in various applications, such as composite materials. For example, a set of aligned nanostructures may be formed and transferred, either in bulk or to another surface, to another material to enhance the properties of the material. In some cases, the nanostructures may enhance the mechanical properties of a material, for example, providing mechanical reinforcement at an interface between two materials or plies. In some cases, the nanostructures may enhance thermal and/or electronic properties of a material. The present invention also provides systems and methods for growth of nanostructures, including batch processes and continuous processes.
Nanostructure-reinforced composite articles and methods

Systems and methods for formation and harvesting of nanofibrous materials
A system that receives nanomaterials, forms nanofibrous materials therefrom, and collects these nanofibrous materials for subsequent applications. The system is coupled to a chamber that generates nanomaterials, typically carbon nanotubes produced from chemical vapor deposition, and includes a mechanism for spinning the nanotubes into yarns or tows. Alternatively, the system includes a mechanism for forming non-woven sheets from the nanotubes. The system also includes components for collecting the formed nanofibrous materials. Methods for forming and collecting the nanofibrous materials are also provided.
