Mass production of carpet tiles can be enabled by a method for manufacturing a carpet tile by applying an adhesive layer to a carpet tile base material containing pile, the method including: a first process of mixing 15 to 25 wt. % of urethane resin glue to an acrylic foamed resin to produce 100 wt. % of a mixture, thereby obtaining an adhesive; a second process of subjecting the adhesive to viscosity adjustment to adjust viscosity thereof to 3000 to 6000 cps; and a third process of applying the adhesive to the carpet tile base material by using a screen mesh having a mesh thickness of 20 m or more and less than 100 m and an opening area ratio of 40% to 60%.

A low-weight carpet tile and process for making the same, wherein the carpet tile comprises a facecloth having a plurality of face yarns tufted through a primary backing, an extruded polymer secondary backing layer, and a reinforcing scrim layer partially embedded within the extruded polymer secondary backing layer. The top surface and bottom surface of the carpet tile are defined by the facecloth and the reinforcing scrim layer, respectively. A polymer-based resin is extruded onto the facecloth to form an at least substantially uniform secondary backing layer, and the reinforcing scrim layer is laid onto the extruded polymer secondary backing layer while the extruded polymer secondary backing layer remains above a softening temperature for the resin. The entire multi-layer web is then passed through a nip to embed the reinforcing scrim layer into the extruded polymer secondary layer, and the entire web is chilled.

In-mold carpet lamination

A process for fabricating a molded carpet laminate includes supporting a carpet layer in a molding tool that has mold dies that define a mold cavity. The mold dies are then moved from an open position to a partially closed position. In the partially closed position, a heated polymer material is injected into the mold cavity. The heated polymer material incompletely fills the mold cavity on the working side of the carpet layer. The mold dies are then moved from the partially closed position to a closed position to spread the heated polymer material and fill the mold cavity on the working side of the carpet layer to form a molded polymer wall. The molded polymer wall adheres to the working side of the carpet layer to form a molded carpet laminate. The mold dies are then moved from the closed position and the molded carpet laminate is cooled.

The invention comprises a method. The method comprises applying a composition to a tufted primary backing material, wherein the primary backing material has a first primary surface and a second primary surface, wherein tufts extend outwardly from the first primary surface and loop backs are formed on the second primary surface, and wherein the composition is applied to the loop backs and second primary surface of the tufted primary backing material. The composition comprises an aqueous polymer dispersion of colloidal thermosetting polymer particles or colloidal thermoplastic polymer particles and second thermoplastic polymer particles dispersed in the water, wherein the second thermoplastic polymer particles have an average particle size of approximately 200 micron to approximately 1,000 microns. The method further comprises heating the tufted primary backing material and aqueous polymer dispersion to remove water therefrom. A novel adhesive composition is also disclosed.

(H.sup.10.fwdarw.40 C.) that is less than 12.5% of the heat of fusion of the backing layer within the temperature range of from 10 to 170 C. (H.sup.10.fwdarw.170 C.), the heat of fusion being measured by Differential Scanning calorimetry. The invention further relates to a carpet comprising a carpet backing layer obtained from the carpet backing layer composition and a method for the preparation of the carpet.
