The invention relates to a fibrous mat facer for preparing a gypsum board, to a gypsum board comprising said mat facer and to a system comprising said gypsum board. The fibrous mat comprises at least one ply of a non-woven fabric, and a binder composition, wherein the binder composition represents from 10 to 40 wt % of the total weight of the mat. The binder composition comprises a copolymer comprising a co-monomer unit of a vinyl ester of an alpha branched aliphatic monocarboxylic acid, said copolymer being present in an amount from 25 to 100 wt % of the binder composition weight.

A material comprising a fine fiber pulp is provided. The fine fiber pulp has a plurality of fine fibers have an average diameter of less than 1 micron and an average length of less than 1 millimeter. In embodiments, the fine fibers formed of a polymer. The material can be created according to a method in which the fine fiber strands are formed from a polymer melt or a polymer solution, the fine fiber strands are cooled to a temperature of less than −25° C. to increase brittleness of the fine fibers, and the fine fiber strands are granulated into the fine fiber pulp.

Polyester binder fiber
The problem to be solved by the present invention is to provide a polyester binder fiber having a low crystallization temperature and exhibiting improved adhesiveness and a fiber structure including the polyester binder fiber. The polyester binder fiber according to the present invention includes a polyester polymer and an amorphous polyether imide polymer in a proportion of 0.1 to 5.0 mass % (based on the mass of the polyester polymer), and the polyester binder fiber has a crystallization temperature measured by differential calorimetry in a range of 100° C. or higher and 250° C. or lower.

The problem to be solved by the present invention is to provide a polyester binder fiber having a low crystallization temperature and exhibiting improved adhesiveness and a fiber structure including the polyester binder fiber. The polyester binder fiber according to the present invention includes a polyester polymer and an amorphous polyether imide polymer in a proportion of 0.1 to 5.0 mass % (based on the mass of the polyester polymer), and the polyester binder fiber has a crystallization temperature measured by differential calorimetry in a range of 100° C. or higher and 250° C. or lower.

A method for producing a foam-formed multilayered substrate that includes producing an aqueous-based foam including at least 3% by weight non-straight synthetic binder fibers, wherein the non-straight synthetic binder fibers have an average length greater than 2 mm; forming together a wet sheet layer from the aqueous-based foam and a cellulosic fiber layer, wherein the cellulosic fiber layer includes at least 60 percent by weight cellulosic fibers; and drying the combined layers to obtain the foam-formed multilayer substrate. A multilayered substrate includes a first layer including at least 60 percent by weight non-straight synthetic binder fibers having an average length greater than 2 mm; and a second layer including at least 60 percent by weight cellulosic fiber, wherein the first layer is in a facing relationship with the second layer, and wherein the multilayered substrate has a wet/dry tensile ratio of at least 60%.
