A light weight composite thermally insulating sheet is comprised of down insulation mixed with binding fibers and plant-based material fibers. The plant-based material fibers maintain their original state during heat treatment to bind the core material together. As the binding fibers soften, they bind together at their crossing and also attach to the plant-based material fibers which remain in their original state creating an inner bonded support fiber structure made of plant-based material fibers and binding fibers. This fiber structure maintains the loft in the core by resisting to heat deformation of the binder material during the heat treatment to reduce compression of core material. The plant-based material fibers also act as wicking conductors to conduct moisture out of the down material and providing a faster drying of the thermally insulating sheet. Carbon fibers may be added to the core mixture of the scrim sheets, if used, may be formed of charcoal yarn to absorb odors.

A method of fabricating a thermally insulating stretchable down feather sheet is described. The core of the sheet is comprised of down mixed with a binder mixture which exhibits elastic properties. The binder mixture consists of heat fusible stretchable glue particles and heat fusible elastomeric binding strands in dry form. The core is sandwiched between a bottom and a top stretchable elastomeric sheet having multi-directional stretchability. The core of down and the binder as well as the elastomeric sheet are bound together by heat treatment to provide a down insulating sheet which is stretchable in all directions without fractioning the sheet and which is capable of recovering substantially its original relaxed form after stretching or deformation.

The weight ratio of charring fiber to binding fiber may be between about 2:1 and about 4:1, and the denier per fiber of the charring fiber may be at least about twice the denier per fiber of the binding fiber.

The skin contacting surface of the nonwoven has regions which are relatively thicker than other regions, and air, sweat, and the like are allowed to easily pass through these regions for cooling, wicking of fluid and enhanced breathability. The lapped nonwoven includes a backing material which helps define the pad shape and which permits securing to a substrate. A hook and loop fastener may be affixed to the lapped nonwoven at the backing material so as to allow retrieval and replacement of the nonwoven on the substrate. An acquisition layer on the surface can be used on the surface of the nonwoven, and a carded consolidated web may be positioned within the nonwoven. The nonwoven may take a variety of shapes including the shape of a strip and the shape of a koozie.

A method for producing a fluffy temperature regulating warmth retention material and the fluffy temperature regulating warmth retention material produced therefrom are disclosed. The method comprises: selecting a low melting point fiber and an additional fiber; carding to form a single web; spray coating a phase change material along at least part of the length of a surface of the single web; lapping layer by layer of the single web; and performing a heat setting reinforcement to form the warmth retention material. According to the present invention, a fluffy temperature regulating warmth retention material comprising an appropriate ratio of a phase change material may be obtained and the material exhibits a satisfactory temperature regulating effect, and meanwhile, it can maintain, to the full extent, or is close to, the original filling power and soft hand feeling where no phase change material is incorporated. In addition, the phase change material can be retained very well within the fluffy temperature regulating warmth retention material and thus has a wash resistance property.
