It is known that panels moulded for structural use can be subject to undesirable levels of shrinkage and this can complicate their end use or a building made from them. It is an object of the invention to go at least some way to addressing this problem. Accordingly there is provided a method of significantly reducing panel shrinkage in the production of a structural building panel. The method involves spraying polyurethane foam onto a rigid open mould such that the foam substantially embeds mesh, which prevents or significantly reduces shrinkage of the polyurethane foam. A skin of polyurea is then sprayed over the polyurethane to enhance structural strength of the panel.

A lightweight plate that contains polycarbonate resin and achieves good strength and formability while providing reduced weight, and a lightweight panel including such a lightweight plate. A lightweight plate includes a resin foam plate having an expansion ratio of 1.2 to 4, and a resin sheet containing fiber and overlaid on a major surface of the resin foam plate. The resin foam plate includes a polycarbonate resin in not less than 50 wt. %. The polycarbonate resin has a viscosity-average molecular weight of 10000 to 100000. The lightweight plate achieves reduced weight by having an expansion ratio of 1.2 to 4, and achieves good strength and formability by including a polycarbonate resin in not less than 50 wt.% and having a polycarbonate resin of a viscosity-average molecular weight of 10000 to 100000.

The assemblies' pre-stressed state enhances its mechanical, electrical and structural performance. The size, number, density and possible geometric configurations of the sinusoidal shaped member units and support member units within an assembly/structure is vast. Products of this sinusoidal building system have mechanical and structural applications and can be manufactured using an automated process.
