A composite structure has a pair of parallel aluminum extrusions bridged by a polymer cap and defining a U-shape hollow. The hollow is filled with an expandable foam that adheres to and mechanically interdigitates with the extrusions, which have channels for receiving insertion legs of the extrusions and have extensions, which the foam encapsulates. End caps may be used to further delimit the hollow. The caps and the foam have a thermal conductivity less than that of the extrusions, providing a thermal break. An upper cap may be used and may incorporate features to compensate for the foam expansion. Excess foam may be trimmed. A forked tool may be used to hold the extrusions during joining.

The insert may be formed of a low heat conducting material like PVC and have extensions and internal voids that impede convection in the hollow and conduction through the insert. The inserts may be used in heads and sills of aluminum windows, doors and frames. In one embodiment, an insert is received in an open hollow and may cooperate with an insert in a frame hollow to decrease convection at the head end of a sliding window or door. An insert may be placed within the hollow of a window or door beside a roller assembly.

A window assembly may include a vacuum insulated glass unit and a frame assembly. The vacuum insulated glass unit may include first and second glass substrates defining a space therebetween that is at a pressure lower than atmospheric pressure. One of the first and second glass substrates may include a vacuum port extending outward therefrom. The vacuum port may define a passage in communication with the space. The frame assembly supports the glass unit and may include a base member and a glazing member. The base member and the glazing member cooperate to define a slot in which an edge portion of the glass unit is received. The glazing member may include a cavity receiving the vacuum port.

A frame assembly for a window, door or wall comprise trusses that serve as a structural support and a thermal break. The frame assembly includes an inner frame portion and an outer frame portion, with the trusses mounted there-between. The trusses comprise thermally insulating strut members that have a lower thermal conductivity than the inner and outer frame portions, and in some embodiments between can be composed of carbon fiber. The thermally insulating strut members enables the trusses to serve as thermal breaks and provide heat insulation between the inner frame portion and the outer frame portion, while providing structural support to the frame assembly.
