A method of forming a plate for an article of footwear is disclosed. The method includes applying a first strand portion to a base layer including positioning adjacent segments of the first strand portion to form a first layer on the base layer. The adjacent segments of the first strand portion having a greater density across a width of the plate between a medial side and a lateral side at a forefoot region of the plate than at a midfoot region of the plate and at a heel region of the plate. The method also includes applying at least one of heat and pressure to the first strand portion and to the base layer to conform the first strand portion and the base layer to a predetermined shape.

Footwear upper components having contoured foam regions and methods of forming such components

An upper shell panel may be placed between first and second sections of a mold. The first section may include one or more expansion cavities and the second section may include one or more pour cavities. A foam-producing chemical mixture may be delivered into the one or more pour cavities and the mold may be closed. The delivered foam-producing chemical mixture may be allowed to expand within the closed mold and to force regions of the upper shell panel into the one or more expansion cavities. The upper shell panel may then be removed from the mold subsequent to the expansion of the delivered mixture.

A footwear upper made of a knitted engineered fabric. The upper includes a front portion (2) for covering the upper part of the foot, an intermediate portion (3) corresponding to the insole, and a rear portion (4) for covering the heel. The front (2), intermediate (3) and rear (4) portions are produced with an engineered fabric composed of an internal core (5) and a pair of external layers (6 and 7) of knitted fabric. The upper is made as one piece and already contoured during the machining stage and is ready to be applied to the sole without any other type of machining, except for the possibility of sealing for joining the first portion to the third laterally. Due to the different types of machining of the engineered fabric with which it is made, the upper acquires structural features which are transformed into functional features for footwear.

A figure skating boot has a monocoque structure formed of monocoque material including a sole portion to receive the foot thereon, inner and outer side wall portions, a heel cup portion about the heel, two ankle portions extending over the ankles, and front and rear mounting surfaces below the sole portion for connection to front and rear ends of a mounting frame, for example the mounting frame of a skate blade. A heel member is formed separately from the boot and is supported by the monocoque material to extend downwardly from the heel end of the sole portion so that the rear mounting surface is at the bottom of the heel member. Each ankle portion is joined to the respective side wall portion by a relief junction enabling the ankle portions of the monocoque structure to be flexed relative to the side wall portions of the monocoque structure.

In certain aspects, the inventive subject matter is directed to production of constructs of footwear and components thereof by jet extrusion. The inventive subject matter contemplates novel processes for making such constructs using jets or streams of materials that solidify as fibers, and which form into two- or three-dimensional webs as they are collected. The webs may be in the nature of films, membranes, or mats. In some embodiments, the inventive subject matter generally relates to nonwoven textiles consisting of webs of superfine fibers, i.e., fibers with diameters in nanoscale or micronscale ranges.
