In the preferred embodiments, the present invention provides substantially improved slit sheet cushioning products by advantageously combining novel paper properties with novel slit patterns for improved features and characteristics. In some illustrative and non-limiting example embodiments, cushioning products of the present invention can include, e.g., a novel slit sheet material in combination with extensible paper employed as, e.g., a cushioning pad or as cushioning within an envelope product, wherein the cushioning product can be substantially more resilient, but, yet, e.g., thinner for better utilization of space.

Laminates including a reticulated thermoplastic film and method of making the same

A laminate of an at least partially reticulated thermoplastic film joined to an extensible carrier. The reticulated thermoplastic film includes a backing with openings and discrete elements protruding from the first major surface. There are two discrete elements aligned in a first direction abutting opposite ends of any given opening. In a second direction perpendicular to the first direction, there is one discrete element between the given opening and an adjacent opening aligned in the second direction. Each portion of the thermoplastic backing around the given opening is plastically deformed in its lengthwise direction. A method of making a laminate is also disclosed. The method includes stretching a thermoplastic backing having a plurality of discrete elements in the first direction and laminating the backing to an extensible carrier. Subsequently stretching the laminate in a second direction forms a tear in the thermoplastic backing between two adjacent of the discrete elements.

A thermally insulating member includes a plane sheet having two ends spaced in a length direction and two sides spaced in a thickness direction perpendicular to the length direction. The plane sheet includes a plurality of rows of slits between the ends of the plane sheet. Each row of slits extends from one of the sides through the other side of the plane sheet. A first spacing between two adjacent rows of slits in the length direction is larger than a spacing between two adjacent slits in the same row of slits in a width direction perpendicular to the length and width directions by a second spacing. A thermally insulating strip is defined between two adjacent rows of slits. A stretchable rib is formed between two adjacent slits in the same row of slits. Each end of the plane sheet is a coupling portion free of the slits.

An extensible slit sheet paper product is produced having an expandable slit pattern that forms open cells upon expansion of the paper product. The paper product is an extensible paper having an extensibility in the range from 1-9% in the machine direction and 1-5% in the cross direction. The expansion produces an array of hexagonal cells. The expanded extensible paper can be used to wrap an object for shipping by wrapping and cushioning the object in the expanded slit sheet material. The extensible, expandable slit sheet paper can be wrapped around itself to produce a void fill product.
