A machine and its associated process for upset forging the ends of deformed reinforcement bars are disclosed. The machine includes 2 split clamping dies and an upsetting die, and they are housed in separate casings so that the clamping action is independent from the upsetting die. The clamping dies and the upsetting die form a continuous cavity for accommodating the forging of long bars. The upsetting die has a upsetting cavity with radial closed cross-section, and the whole forging process is performed inside this closed cavity to ensure it's a true closed-die forging process, which results in precise upset diameter with improved roundness of the rebar.

The hollow screw includes a head and an elongated and hollow shaft having a wall thickness between about 0.2 to about 0.7 millimeters extending therefrom and defining a shank portion and a threaded portion having a plurality of threads thereon with a rotational drive mechanism configured to facilitate tightening via the threads. The process involves annealing to soften the stamped hollow screw, followed by thread rolling, and then age hardening the hollow screw. As such, the resultant hollow screw is relatively lightweight, about 50% the mass of a solid core screw made from the same material, with a sufficient thread strength to meet most aerospace applications and contributes to important aircraft fuel economy.

An electric discharge machining electrode is shaped to form a die for roll forming a dual threaded screw. The electrode is oriented with a face thereof adjacent to a forming surface of the die and placed within an electric discharge machine to cause electric discharge via the electrode to the forming surface of the die, to shape the die to have the geometry required for roll forming of the dual threaded screw. The EDM electrode face has a plurality of troughs and tips substantially matching coarse threads of the screw. Grooves are formed in the tips. The grooves are angled relative the tips and have a geometry substantially matching the fine threads of the screw. The face of the electrode has a form which shapes the forming surface of the die so that the die can roll form the dual threaded screw.
