In a second removal step of removing the molding pin from the compact, the molding pin is turned or rotated in the circumferential direction about the compact, causing the at least one recess to cut the at least one protrusion from the compact, and thereafter the molding pin is removed from the compact.

ULTRASONIC MACHINING AN APERTURE IN A WORKPIECE

A method is provided for machining a workpiece. During this machining method, an aperture is formed in the workpiece using a machining system. The machining system includes an ultrasonic machining device, a slurry delivery device and a controller. The forming of the aperture includes delivering a slurry to an interface between the ultrasonic machining device and the workpiece using the slurry delivery device, and transmitting ultrasonic vibrations into the slurry using the ultrasonic machining device. A feedback parameter is monitored during the forming of the aperture using the controller. A slurry delivery parameter for the slurry delivery device is adjusted during the forming of the aperture based on the feedback parameter using the controller.

Each of the outer peripheral portions X includes a tapered portion having a gradually deceasing thickness of the outer peripheral wall toward a boundary portion with an adjacent outer peripheral portion Y. The tapered portion requires a length equal to or more than one time of an average cell pitch in the outer peripheral direction until thickness of the outer peripheral wall is halved.

A block has a front face with a first surface of non-planar roughness including at least 10% and not more than 90% of the area of the front face. The front face includes a second surface that is even and generally planar, with at least 10% and not more than 90% of the area of the front face. In one example, the first surface is a split face, and the second surface is a burnished split face. In another example, the first surface is a molded face, and the second surface is burnished. Methods of making a block include molding, curing, in some implementations splitting, and then burnishing. Walls can be constructed from these blocks.
