System and method for constructing composite building boards using thermoplastic films

Disclosed are building board manufacturing techniques that minimize the build-up of slurry on associated forming equipment and also produce panels with enhanced physical properties. The methods involve applying a dissolvable film laminate to one or more fiber mats at the outset of the forming process. In the undissolved state, the film acts as a containment envelope for the gypsum slurry and any free floating glass fibers. During subsequent curing, the film is dissolved by vaporized water. In its dissolved state, the film is liquefied and coats the fibers of the underlying mat. This results in a building board with improved physical properties.

In some embodiments, the article is a waterproof gypsum panel surface reinforced with inorganic mineral fibers that face a flexible and hydrophobic cementitious finish possessing beneficial waterproofing properties. These waterproof gypsum panels have many uses, such as, tile backer board in wet or dry areas of buildings, exterior weather barrier panel for use as exterior sheathing, interior wall and ceiling, and roof cover board having water durability and low surface absorption. The flexible and hydrophobic cementitious finish can include fly ash, film-forming polymer, preferably silane compound (e.g., alkyl alkoxysilane), an extended flow time retention agent including either one or more carboxylic acids, salts of carboxylic acids, or mixtures thereof, and other optional additives. Preferably a pre-coated non-woven glass fiber mat is employed to provide the inorganic mineral fibers for the surface reinforcement.

A ceramic fiber processing apparatus and method for processing ceramic fibers for the manufacture of ceramic matrix composites (CMCs) is provided. The apparatus includes a frame including a plurality of unidirectional ceramic fibers wound thereabout and extending across a void therein the frame to define a first planar array of ceramic fibers and a second planar array of ceramic fibers. During use, the frame is disposed in the ceramic fiber processing apparatus in a manner to enable gripping of the first planar array of ceramic fibers with a first gripper assembly and gripping of the second planar array of ceramic fibers with a second gripper assembly.
