Thermoplastic forming tools, and assemblages thereof

Thermoplastic forming tools and assemblages are provided for forming thermoplastic components. In particular, thermoplastic forming tools and assemblages are provided for forming thermoplastic components having precision micro-scale features and reproducible macro-scale dimensions. The thermoplastic forming assemblages can include at least a bottom tool and a top tool having a rigid tool body and an elastomer layer conformally coating at least a portion of both rigid tool bodies. The bottom and top tool can be so dimensioned that, when in the closed position, they define a cavity forming the thermoplastic component. The rigid tool bodies provide the reproducible macro-scale dimensions in the thermoplastic component, while the elastomer layers form and release the precision micro-scale features in the thermoplastic component when formed. Tool-forming structures are also provided for making thermoplastic forming tools and assemblages, as well as methods of making the thermoplastic forming tools, and methods of use for forming thermoplastic components.

Methods for producing custom hand grips that are shaped to fit the hand of a specific user, and custom hand grips produced by the method. A sleeve of moldable material is applied to an internal frame in the shape of the desired handle, forming a moldable hand grip. The user grips the moldable material, deforming the moldable material to be shaped to conform to the hand of the user, forming a molded hand grip. The molded firearm hand grip is then scanned three dimensionally to produce an electronic file(s) containing information defining the exterior shape of the molded firearm grip. The electronic file is then used to produce a custom hand grip by machining and/or additive manufacturing processes. The invention includes methods and structures for all types of hand grips, including but not limited to firearm, sporting equipment and tool hand grips.

A method for manufacturing a composite material includes forming a composite precursor material comprising a nonwoven layer comprising a plurality of fibers and a polymer film layer laminated to the nonwoven layer; forming a plurality of apertured extended cells in the polymer film layer, each of the apertured extended cells having a continuous sidewall extending away from the nonwoven layer that terminates in an aperture at a distal end; and, while forming the plurality of apertured extended cells, pushing, with a fluid, at least one of the fibers into at least one of the apertured extended cells so that a portion of the at least one of the fibers extends into the at least one of the apertured extended cells and through the aperture at the distal end.
