A method of forming a trim panel is provided. The method includes the steps of: heating a non-woven material to a predetermined temperature; applying a decorative film having perforations to a first surface of the heated material to create a bilaminate; placing the bilaminate layer into a cavity of a tool such that the decorative film is facing the cavity; heating the cavity; and injecting a thermoplastic resin into the tool such that the thermoplastic resin is adhered to a second surface of the material, the second surface being opposite to the first surface.

A method of processing a polymeric web includes providing a forming screen configured for supporting and moving with the web in a machine direction. The forming screen has a plurality of elliptical screen openings, each having a major axis perpendicular to the machine direction and a minor axis parallel to the machine direction. The method includes continuously depositing the web onto the forming screen and passing the web and forming screen through a water stream having a pressure level sufficient to cause the web to be forced into the screen openings, thereby forming protrusions extending from the planar surface of the web. Each protrusion has an apex, an opening at the apex, and an elliptical cross-section parallel to the planar surface of the web. The elliptical cross-section has a protrusion axis ratio that may be selected so as to produce a desired protrusion axis ratio.

The apparatus further comprises a cylindrical cutting wheel rotatably connected to the support structure between the first side support and the second side support and positioned adjacent to the anvil. The cutting wheel includes a plurality of blades projecting outward from an outer surface of the cutting wheel wherein the blades of the cutting wheel are configured to perforate the carbon fiber substrate material when the carbon fiber substrate material moves between the anvil and the cutting wheel.

A method of anchoring a connector in a first object includes providing the connector, the connector having a liquefiable material that is liquefiable by mechanical vibration, such as a thermoplastic material, bringing the connector into contact with low density layer that has an arrangement of discrete elements and gas-filled (empty) spaces between the discrete elements, pressing the connector against the low density layer and coupling mechanical vibration energy into the connector to cause the connector to penetrate into the low density layer to deform the discrete elements, until a flow portion of the liquefiable material becomes flowable and is caused to interpenetrate spaces between the deformed discrete elements so that an intertwined structure of the liquefiable material and the deformed discrete elements results, and stopping the mechanical vibration energy and causing the flow portion to re-solidify to anchor the connector in the low density layer.

A method of reinforcing a fiber reinforced resin matrix composite structure, the method including: providing a composite structure having one or more holes formed therein, and feeding a reinforcement rod through a passageway having one or more walls defining an inlet to the passageway. The inlet to the passageway is dimensioned to prevent a rod having a maximum cross sectional dimension greater than a predetermined dimension from passing through the passageway. In the event of the rod impacting the wall defining the inlet to the passageway, operation of the rig is stopped. In the event of the rod passing through the passageway without impacting the wall defining the inlet to the passageway, a portion of the rod is inserted into a hole in a composite structure.
