A skate boot shell including a tridimensional outer sub-shell made of a first material, the outer sub-shell including a first sole portion connected to first heel, ankle and side portions; a tridimensional inner sub-shell received within and connected to the outer sub-shell, an outer surface of the inner sub-shell being complementary to an inner surface of the outer sub-shell, the inner sub-shell being made of a second material different from the first material; and a tridimensional reinforcement sub-shell made of a third material different from the first and second materials and bonded inside at least one of the inner and outer sub-shells.

An article of footwear has an upper that is direct attached with the sole. The sole has a film extending up sidewalls of the sole to a film edge that is prior to the sidewall and the upper joining. Method of manufacture of the article of footwear includes steps of positioning a film over a mold cavity and then securing the film to the mold. The film is heated and then drawn into the mold cavity under a vacuum. The film forms a liner of the mold cavity. A foam composition is injected into the lined mold cavity. As the foam composition expands, the foam composition interacts with and mechanically engages with the upper that is poisoned at the mold cavity to allow for the mechanical engagement that results in the direct attach of the sole to the upper. The film is then trimmed from the sole sidewalls.

A method of manufacturing an article of footwear from a flat pattern is provided. The method includes cutting a first cut in a first material through the top surface (502) and the bottom surface of the first material. The method continues with coupling an overlay (500) on the first material top surface (502) such that the overlay (500) extends over the first cut and obscures the first material top surface (502). The method continues with forming the flat pattern having the first material with the first cut and the overlay (500) into a dimensional article of footwear configured to receive a foot. The first material bottom surface is more interior to the dimensional article of footwear than the top surface (502).

A low-pressure operation conforming membrane for manufacturing an article of footwear includes a perimeter portion having a thickness in a range of 1 to 15 millimeters forming an outer perimeter of the conforming membrane. The conforming membrane also includes a transition portion having a thickness in a range of 1 to 4 millimeters between a first surface and a second surface with the transition portion extending interior to the outer perimeter. The conforming membrane also includes a conforming portion extending from the transition portion in a direction of the second surface and forming a receiving cavity, the conforming portion having a thickness in a range of 1 to 4 millimeters. The perimeter portion, the transition portion, and the conforming portion are a unitary construction comprising a common material composition.

Disclosed herein is a process for making a shoe using a stand-alone mouldable nonwoven fabric which has the ability of self-sustaining and shape maintenance and which is heated to become softened till molten. In the process of the invention, the shoe parts are moulded by a compression moulding process and the moulded parts are then heated and welded together by a plastic welding method.
