A printed sheet fiber entanglement apparatus entangles fibers from neighboring printed fibrous layers (e.g., sheets) with one another. As a stack of printed fibrous sheets is built up, periodically a holey plate is loaded against the top sheet of the stack. The guide plate may move the sheet down over the registration pins, and then an array of felting needles are thrust into the stack. An array of needles with upward and/or downward facing barbs is thrust thought holes in the guide plate into the stack through printed sheets closest to the guide plate. As the needles pushed into or are withdrawn from the stack, barbs on the felting needles intertwine fibers from the fibrous sheets through printed marking material and with neighboring sheets. The needle array may translate slightly between multiple thrusts so that a subsequent needling thrust may occur in a slightly new location.

The susceptor material is in contact with the thermoplastic material of the first workpiece during heating such that the thermoplastic material of the first workpiece softens. The step of pressing is performed while the thermoplastic material of the first workpiece is softened, thereby reshaping the first workpiece where the susceptor material is in contact with the thermoplastic material of the first workpiece. The protrusion is deformed to form an interlock with the receptacle at the joint interface.

The composite substrate with the chemically-active, bondable surface may be bonded to another composite substrate to form a covalently-bonded structure.

A method of bonding a thermoplastic component to a carpeted component and the carpeted component to cellulose-based core in a single pressing step is provided. The method includes providing a base component of a reinforced thermoplastic material, the thermoplastic component, a fibrous thermoplastic carpet or mat between the components, a sheet of thermoplastic adhesive and a core of cellulose-based material. The method also includes heating the thermoplastic component and the carpet at the interface between the thermoplastic component and the carpet for a period of time to soften the carpet. The method finally includes pressing the components, the sheet, the core and the softened carpet together under a pressure to cause the softened carpet to flow. The carpet at the interface is transformed into a solid bonding layer to bond the components together and the sheet bonds the base component and the core together to create a finished structure.
