In some preferred implementations, the width-wise positional variations of the side surface of the second inner paper layer includes pleats, undulations and/or embossments, and, preferably, the pleats, undulations and/or embossments include ridges that extend perpendicular or substantially perpendicular to an outlet of the envelope.

The device preferably includes a tension device that is used to provide tension to resist rotation of the roll or the movement of the expandable slit sheet paper during use. The pressure of the tensioning device creates a friction required to enable the unexpanded slit sheet to be unwind and fed while simultaneously expanding.

The present invention discloses a method of producing at least a pair of interlocking adjacent layers of a paper packaging product, the pair of interlocking adjacent layers being formed of a sheet of slit paper having a slit pattern, the slit pattern upon expansion, forming cells that include land regions that are inclined with respect to a plane of an unexpanded sheet. The method comprises slitting the sheet of slit paper with beveled blades that have a first wedge angle on one side of the blades and a second wedge angle on the other side of the blades, wherein the first wedge angle is wider than the second wedge angle to produce slits that upon expansion, produce the lands regions that have angles of inclination in a range for 50 to 85 degrees.

In accordance with a broad embodiment of the invention, a novel paper product is comprised of two or more slit sheet packing material layers, each layer having its own slit pattern design to create interlocking layers of expansion sheet packaging materials. Each layer expands to create a three dimensional open netting of cells of hexagons, and the like, and is designed to have limited nesting with its opposing layer, thereby maximizing the thickness of the combined layers as compared to nested layers. Adjacent layers have differing slit patterns and can be expanded through expander type machinery such that the expansion rates of the differing slit pattern layers can be varied to deliver the same width of exiting expanded material from each layer. Preferably the differing slit patterns produce when expanded, inclined land area that have the same number of rows per inch, but different angles of inclination of the land areas, such that adjacent layers can interlock, that is, have a restricted amount of nesting.

An extensible slit sheet paper product is produced having an expandable slit pattern that forms open cells upon expansion of the paper product. The paper product is an extensible paper having an extensibility in the range from 1-9% in the machine direction and 1-5% in the cross direction. The expansion produces an array of hexagonal cells. The expanded extensible paper can be used to wrap an object for shipping by wrapping and cushioning the object in the expanded slit sheet material. The extensible, expandable slit sheet paper can be wrapped around itself to produce a void fill product.

A dunnage conversion apparatus for dispensing a cushioning wrap material from a roll of expandable slit sheet material is described. The roll of expandable slit sheet material includes an expandable slit sheet material in an unexpanded state. The expandable slit sheet material is pulled from the roll of expandable slit sheet material and expanded to a pre-expanded state and an expanded state. To expand the expandable slit sheet material and form the cushioning wrap material, a stretching force is applied to the expandable slit sheet material in a stretching direction as it is pulled from the roll of expandable slit sheet material. Accordingly, the dunnage conversion apparatus includes a tensioning device for assisting in the application of such stretching force.
