This invention overcomes the disadvantages of the prior art by providing a system and method for inserting contents into envelopes that generally reduces the number of operative device components, locates all components in a readily and accessible location, reduces the number of adjustments needed to change envelope size and contents size, provides an efficient and aesthetically pleasing design, allows for a highly flexible arrangement of backup hoppers to primary hoppers for feeding envelope contents and otherwise affords a substantial number of improvements over currently available envelope inserters. The illustrative embodiment includes a feed table with a low-slung swing arm for handling contents, a pivoting feed table that exposes the operative components on the underside, a novel raceway belt with projecting lugs for transporting contents to the insertion area, a primary and secondary contents hopper backup system, a mechanism for easily adjusting for different-sized envelopes, and a variety of other novel features.

In a method for producing a collection (20) of pre-products by inserting a first pre-product (1) into a second pre-product (3), it is provided according to the invention that a first pre-product (1) and a second pre-product (3) are provided, wherein the second pre-product (3) has a wrapping fold (4) with a fold inner side (5). The second pre-product (3) is conveyed into an insertion position, in which the second pre-product (3) is opened and faces with the fold inner side (5) toward the first pre-product (1). The first pre-product (1) is conveyed into the opened second pre-product (3) and against the fold inner side (5) so as to form the collection (20), the second pre-product (3) assumes the conveying direction of the first pre-product (1), and the collection (20) is provided for further processing.

The filling station includes a filling area including at least one filling aid, an envelope feeder configured to receive an envelope and to hold the envelope at least partly at a position outside the filling area, and a transport device configured to move an envelope, which is arranged in the envelope feeder, to the filling aid. The envelope feeder is configured to receive a further envelope during a movement of the preceding envelope from the envelope feeder to the filling aid and/or during filling of the preceding envelope. The transport device is configured to move the further envelope from the envelope feeder to the filling aid once filling of the preceding envelope has been completed and before transporting of the filled envelope out of the filling station has been completed.

A method can include: a) providing a blank with envelope and enclosure portions connected by a joint; b) folding and securing the blank such that the envelope portion forms a pouch, the pouch substantially containing the enclosure portion, the pouch being open at one end and having major surfaces, one major surface including the joint at or adjacent the open end, and another major surface including a closure flap extending from the open end beyond the joint; c) reversibly deflecting the flap away from the joint to thereby expose the joint; d) severing the joint while it is exposed; e) folding the closure flap and securing it to the one major surface to close the pouch and secure the enclosure within the pouch. An apparatus can be configured to carry out the above method.
