Pocketed spring assembly having dimensionally stabilizing substrate

A pocketed spring assembly comprises a plurality of parallel strings of individually pocketed springs. A dimensionally stabilizing substrate is secured to at least some of the strings on one of the top and bottom surfaces of the strings. A scrim sheet is secured to at least some of the strings on an opposed surface of the strings to maintain the positions of the strings. The dimensionally stabilizing substrate is thicker and more rigid than the scrim sheet.

ASSEMBLY MACHINE FOR MANUFACTURING PARTIALLY FOAM ENCASED POCKETED SPRING ASSEMBLY

A partially foam encased pocketed spring assembly is made in a fully automated assembly machine. A first foam rail is introduced into the assembly machine and glued to upper and lower substrate webs. A first string of pocketed springs is then glued to a side surface of the first foam rail between upper and lower substrate webs and glued to the upper and lower substrate webs. Additional strings are joined together to create a pocketed spring interior. A second foam rail is then introduced into the assembly machine and glued to an outer string and to the upper and lower substrate webs to create a core. Third and fourth foam rails are glued to the core.

The dimensionally stabilizing substrate is laterally rigid enough to maintain length and width dimensions of the coil spring assembly. However, the dimensionally stabilizing substrate is flexible enough to allow the pocketed spring assembly to be roll packed for shipping.

A liner, comprising a layered material in which a carded nonwoven wadding is thermally bonded to a thin carded nonwoven top layer, for upholstered furniture. In the liner, a high proportion of the staple fibers in the top layer are thin bi-component binder fibers. Further, at least 20 wt % of the staple fibers in the wadding is thick staple fibers. Furthermore, also the wadding comprises bi-component binder fibers.

Stuffed article

This stuffed article (1) of the present invention is made of ticking (2a, 2b) filled with a stuffing. The stuffing is a long-fiber wad (8) formed by integrating an effect yarn with a core yarn. The effect yarn is opened to form loop-like fibers. A plurality of strings of the long-fiber wad (8) are arranged in parallel in at least one direction, and sewn to the ticking so as to be integrated with the ticking. The long-fiber wad in the stuffed article is fixed to the ticking, and the effect yarn is integrated with the core yarn. Therefore, the present invention can provide a stuffed article where the displacement of the long-fiber wad is limited even after repeated washing, the wad is less concentrated, and the bulkiness is high.

A method is provided with a stranded mesh material blank inserted into a cavity of a tool assembly shaped to form a cushion member. Fluid is circulated above a first temperature threshold through a series of apertures defined in a forming surface of the tool assembly and into the cavity thereby softening the blank and conforming a shape of the blank to the forming surface. Fluid is circulated below a second temperature threshold through the series of apertures in the forming surface and into the cavity thereby setting the shape of the blank to the forming surface and forming a cushion member. A cushion for a seat assembly is provided by a stranded mesh material member. A system is provided with a first tool, a second tool, and one or more inlet manifolds.
