Process for preparing a catalyst

The present disclosure relates to a process for preparing a catalyst. The process comprises coating zeolite gel over the alumina support to obtain a chloride free zeolite gel coated alumina support, crystallizing the chloride free zeolite gel coated alumina support, washing, drying and calcining the crystallized zeolite coated alumina support to obtain a calcined crystallized chloride free zeolite coated alumina support, treating the calcined crystallized chloride free zeolite coated alumina support with ammonium nitrate to obtain sodium free support, washing, drying, and calcining the support to obtain a calcined chloride free zeolite coated alumina support, immersing the calcined chloride free zeolite coated alumina support in an active metal and a promoter metal solution mixture followed by stirring to obtain a metal coated chloride free zeolite coated alumina support, and drying and calcining the metal coated chloride free zeolite coated alumina support to obtain the catalyst.

To be able to produce an SCR catalyst (2), in particular one having a zeolite fraction (Z) as catalytically active fraction, in a reliable process and at the same time achieve good catalytic activity of the catalyst (2), an inorganic binder fraction (B) which is catalytically inactive in the starting state and has been treated to develop catalytic activity is mixed into a catalyst composition (4). The inorganic binder component for the binder fraction (B) is, in the starting state, preferably porous particles (10), in particular diatomaceous earth, which display mesoporosity. To effect catalytic activation, the individual particles (10) are either coated with a catalytically active layer (12) or transformed into a catalytically active zeolite (14) with maintenance of the mesoporosity.

A method is provided for generating a composite material with a support structure and a coating on the surface of the support structure, the coating comprising, as active component, crystals of a zeolite material or of a zeolite-like material, with intercrystalline mesopores and/or macropores being formed in the coating, characterized in that the method comprises the following steps: a) providing a suspension which comprises nanoscale starting crystals of a zeolite material or of a zeolite-like material, and also precursor compounds of the zeolite material or zeolite-like material, b) applying the suspension provided in step a) to the surface of the support structure, c) compacting the suspension applied in step b) by at least partially removing the solvent that forms the liquid phase of the suspension, to yield a coating which comprises the starting crystals and the precursor compounds, d) keeping the coating obtained in step c) on the surface of the support structure in a vapor-containing atmosphere at an elevated temperature, so that the precursor compounds present are converted into a zeolite material or a zeolite-like material and, together with the starting crystals, form the coating which comprises crystals of a zeolite material or of a zeolite-like material.

Catalyst compositions comprising an inorganic porous material with pore diameters of at least 2 nm and of crystals of molecular sieve, characterized in that the crystals of molecular sieve have an average diameter, measured by scanning electron microscopy, not bigger than 50 nm, and in that the catalyst composition presents a concentration of acid sites ranges from 50 to 1200 mol/g measured by TPD NH3 adsorption; and the XRD pattern of said catalyst composition is the same as the X ray diffraction pattern of said inorganic porous material.

This application discloses a mesoporous catalyst formed by combining a matrix precursor treated with a polyphosphate, and a metallic oxide treated with a cationic electrolyte. The combined treatment with the polyphosphate and cationic polyelectrolyte yields unexpected improvements in attrition resistance, while maintaining high overall pore volume, even as the ratio of meso pore volume to macro pore volume of the formed FCC catalyst increases.
