Various embodiments of the present disclosure provide an additive manufacturing method. The method includes forming a first layer of a first ceramic material and forming a second layer of a second ceramic material. The method further includes contacting the first layer of the first ceramic material, the second layer of the second ceramic material, or both with a saturant. The method further includes heating the first layer of the first ceramic material, the second layer of the second ceramic material, or both to a temperature in a range of from about 50? C. to about 300? C. The method further includes applying pressure to the first layer of the first ceramic material, the second layer of the second ceramic material, or both. The pressure can be in a range of from about 10 kPa to about 800 MPa. The method further includes at least partially dissolving a portion of an external surface of a ceramic particle of the first layer of the first ceramic material, the second layer of the second ceramic material, or both. The method further includes fusing a portion of the dissolved portion of the external surface of the ceramic particle to from a product having a density in a range of from about 65% to about 100% relative to a corresponding fully densified product and optionally containing no organic binder.

As a result, from the three essential state phases in a state diagram (10), specifically the ferrite-perlite state range (11), the bainite state range (12) and the martensite state range (13), preferably the bainitic state phase is formed in a medium temperature range by the ferrite-perlite state range (11) being shifted to longer cooling periods and the martensite state range (13) being shifted to lower temperatures.

The stiffness and yield strength of the bimodal metal nanocomposite is significantly increased compared to the metal or metal alloy alone, while the ductility of the metal or metal alloy is retained. A process for making the bimodal metal matrix nanocomposite includes milling a powder mixture of micrometer-size metal flakes and ceramic nanoparticles for a time sufficient to embed the ceramic nanoparticles into the metal flakes.

A powder metal composition for a powder metal material to be compacted, sintered, and heat treated is comparable to wrought 6063 aluminum alloy. The powder metal composition consists essentially of an aluminum powder metal with no pre-alloyed alloying additions, an aluminum-silicon powder metal, an elemental magnesium powder metal, optionally an elemental tin powder metal, and optionally a ceramic addition (which is not included when calculating the weight percentages of the alloying elements). A weight percent of silicon is in a range of 0.2 to 0.6 wt % of the powder metal composition, of magnesium is in a range of 0.5 to 0.9 wt %, and of tin is in a range of 0.0 to 1.0 wt %. This powder metal is compactable to form a green compact which is further sinterable and heat treatable to provide a powder metal composition comparable to a wrought 6063 aluminum alloy and which offers exceptional thermal conductivity.
