Joining Method to Perform Defect-Free, Electron Beam Welds Using a Slope-Out Technique
The present invention provides a modification to the EBW process, which is referred to as a slope-out methodology, the results in the formation of a “slope-out portion” located generally in that region of the overall weldment located at the end of the ordinary EBW welding process for joining two components. The slope-out portion overlaps with the initial weld of the workpiece for a given distance or length along the weld and effectively eliminates the keyhole and provides a weldment that has minimal to no defects, particularly in the slope-out portion. The slope-out methodology begins by adjusting various parameters related to the electron beam to essentially decay the beam. In general, the focus position of the electron beam is moved from under-focused (focal position in the bulk of the material) to over-focused (focal position ahead of the workpiece surface) as the overlapping weld is made.

A weldment includes a first component, a second component, and a weld joint coupling the first and second components together. The weld joint forms a heat affected zone in the first component and creates residual tensile stress in the first component. The first and second components cooperate to define a pocket configured to position a highest magnitude of the residual tensile stress in the first component in a location that is outside of the heat affected zone of the first component.

System and method for manufacturing downhole tool components
A method is provided for manufacturing a segment of a drill string, such as a tubular tool, from a plurality of layers. The method includes arranging a plurality of layers based on a selected length of the segment. Each of the plurality of layers includes an aperture that is received over an alignment feature that restricts movement of the plurality of layers to two or fewer degrees of freedom. A joining process is performed to join the plurality of layers, which may include at least one replacement layer.

Method of repair to compressor housing and repaired housing
A method of repairing a compressor outlet housing includes the steps of obtaining a damaged compressor outlet housing having a radially outer volute, a radially inwardly extending finger extending to an axially extending ledge, a radially inwardly extending web extending radially inwardly from the ledge, and a radially inner bearing support defining a bore. The method identifies a damaged section within at least one of the bearing support, the web, and the ledge, and removes at least the bearing support and the web to leave a remaining part. The method then inserts an insert having at least a replacement bearing support and a replacement web into the remaining part after the removal step. The method then welds the insert to the remaining part to provide a repaired compressor housing. A method of replacing a compressor outlet housing and a replacement compressor outlet housing are also disclosed.
