Methods of forming dental appliances. The methods may include partially curing a prepolymer mixture in a first mold to form a partially cured polymer mixture. The first mold may have an internal cavity that is shaped to provide the partially cured polymer mixture with a first shape having a channel in accordance with a dental arch. The first shape may have a greater thickness at locations corresponding to where a gingival line of the dental appliance will be formed compared to a thickness at occlusal surfaces of the dental appliance. The methods may include modifying the first shape of the partially cured polymer mixture to form a shell having cavities shaped to receive teeth. The methods may also include fully curing the shell by exposing the partially cured polymer mixture to energy until the partially cured polymer mixture thermosets.

A system for controlling the temperature of a film before and/or during application, the system including: a heat source for heating a film; and stretch rollers; wherein the heat source heats the film from an ambient temperature to a temperature from about 2 C. to about 40 C. above the ambient temperature, wherein the film is heated prior to or simultaneous to being stretched by the stretch rollers, and wherein the ambient temperature is below 15 C. The preheating system may be used to enhance binding and sealing properties of stretch films used for wrapping palletized products in a reduced temperature environment. Other embodiments of the preheating film system, and methods for its use, are described herein.

A process for forming a moldable, uncured nonwoven composite containing forming a outermost nonwoven layer, forming a structural nonwoven layer, needling the structural nonwoven layer and the outermost nonwoven layer together from both the outer surface of the outermost nonwoven layer and the second surface of the structural nonwoven layer, applying an uncured, water-based thermosetting resin having a cure temperature of at least about 160 C. to the second surface of the structural nonwoven layer, and at least partially drying the uncured, wet nonwoven composite. Heat and pressure may be applied to form the moldable, uncured composite. A moldable, uncured nonwoven composite and a molded, cured nonwoven composite are also disclosed.

The core contains a polymer having a melting temperature of at least about 180 C. and the sheath contains a polymer having a melting temperature less than about 180 C. A process for forming a molded, cured composite containing forming a structural nonwoven layer and a molded cured nonwoven composite are also disclosed.

Treating an uncured resin matrix composition to impart energy to the resin matrix composition enables a stable Tg to be achieved whereby the resin matrix composition may be stored and has a low tack enabling subsequent processing and handling. The invention provides a method of achieving a stable Tg without the resin matrix composition starting to cure and a method of determining the treatment regime by which a resin matrix composition with a stable Tg may be obtained. The resin matrix composition may be fresh or reused uncured resin matrix composition and may contain fibrous reinforcement.

A method for drying a thin film stack having a thin film located on a substrate is disclosed. The thin film stack is conveyed past a flashlamp during which the thin film stack is irradiated with a composite light pulse from the flashlamp. The composite light pulse is composed of multiple micropulses. The time duration of the composite light pulse is shorter than a total thermal equilibration time of the thin film stack. In addition, when the thin film stack is being conveyed past the flashlamp, the thin film stack should move less than 10% of the length of the irradiating area in the conveyance direction during the delivery of the composite light pulse.
