The presently disclosed subject matter generally relates to recyclable insulation material for shipping containers, groceries bags, etc., machines for making the recyclable insulation material, and methods for the making the recyclable insulation material. In one aspect, a method of forming an insulation product may include forming a continuous sheet of paper into a plurality of flexible loops defining a plurality of air channels extending in a direction that is substantially perpendicular with a machine direction of the continuous sheet of paper. The method may also include immediately attaching a first layer of paper and a second layer of paper to the plurality of flexible loops as they are formed so that the continuous sheet of paper retains the plurality of flexible loops between the first layer and the second layer and that the plurality of flexible loops remain unattached with respect to one another.

SHEET PACKAGING

Sheet packaging has a corrugated ply bonded to a backing ply. The corrugated ply forms parallel flutes. The packaging comprises voids through both the corrugated ply and the backing ply at intervals along the flutes, thereby forming a plurality of insular portions interconnected by flexures. Each insular portion has a flute portion and a backing portion between adjacent voids and bonded together at respective edges and each flexure comprises bonded-together portions of the corrugated ply and the backing ply. The flexures confer hyper flexibility to the packaging wherein each flexure possesses an independent bend axis across which the flexure can both be twisted and bent.

Packaging method

A single-face corrugated paper substrate with a polymeric layer formed from polyethylene attached to the corrugated (i.e. fluted) side of a twenty-three/twenty-three (23/23) basis weight substrate which is positioned around an article and between opposingly oriented trays formed from reinforced corrugated material is provided. The article enjoys protection from scratches, scrapes, and abrasions by virtue of the surrounding paper, but the shipper enjoys reduced cost by virtue of the reduction in packaging materials and reduction in total shipment weight. A method of forming and deploying the aforementioned substrate is also provided.

An apparatus is provided for producing longitudinally corrugated product. The apparatus includes a guide roll for guiding a web of medium material, wherein at least a portion of the guide roll is adapted to be arranged at an angle relative to another portion of the guide roll. The apparatus further includes a plurality of flute forming bars oriented generally along a longitudinal axis of the web to define a first corrugating labyrinth effective to longitudinally corrugate the web to an intermediate geometry. The apparatus further includes a pair of corrugating rollers that cooperate to define, at a nip therebetween, a second corrugating labyrinth effective to longitudinally corrugate the web to a substantially final geometry. The apparatus further includes a web travel pathway for the web that follows a path around a portion of the guide roll, through the first corrugating labyrinth, and through the second corrugating labyrinth.
