Method for Forming Hollow Profile Non-Circular Extrusions Using Shear Assisted Processing and Extrusion (ShAPE)

A process for forming extruded products using a device having a scroll face configured to apply a rotational shearing force and an axial extrusion force to the same preselected location on material wherein a combination of the rotational shearing force and the axial extrusion force upon the same location cause a portion of the material to plasticize, flow and recombine in desired configurations. This process provides for a significant number of advantages and industrial applications, including but not limited to extruding tubes used for vehicle components with 50 to 100 percent greater ductility and energy absorption over conventional extrusion technologies, while dramatically reducing manufacturing costs.

The invention relates to a manufacturing process for obtaining 6xxx-series aluminium alloy solid extruded products, comprising Si: 0.3-1.7 wt. %; Mg: 0.1-1.4 wt. %, Cu: 0.1-0.8 wt. %, Zn 0.005-0.7 wt %, one or more dispersoid element, from the group consisting of Mn 0.15-1 wt. %, Cr 0.05-0.4 wt. % and Zr 0.05-0.25 wt. %, Fe at most 0.5 wt. %, other elements at most 0.05 wt. % the rest being aluminium, having particularly high mechanical properties, typically an ultimate tensile strength higher than 400 MPa, preferably 430 MPa, and more preferably 450 MPa without the need for a post-extrusion solution heat treatment operation. The invention also concerns a manufacturing process for obtaining a bumper system in which is integrated a towing eye, said towing eye being made with said high mechanical properties aluminium alloys.

The W-shaped inner concave die (5) is arranged in the rotary cavity of the M-shaped outer concave die (4) in a matched manner, and the rotary cavity and the hollow cavity are matched to form a rotary extrusion die cavity (18) with a W-shaped longitudinal section.

There is provided a method of forming a ring gear, including providing a tube having an inner surface comprising gear teeth, the tube being a hollow tube formed by extrusion. The method also includes inserting a shaping tool into the tube, the shaping tool having tool teeth to mate with the gear teeth, and extended and retracted configurations. The shaping tool may be inserted into the tube in its retracted configuration. Moreover, the method includes extending the shaping tool into its extended configuration to cause the tool teeth to mate with the gear teeth and to exert a radially outward force on the tube. Furthermore, the method includes fixing a shape of an outer perimeter of the tube, retracting the shaping tool into its retracted configuration to reduce the radially outward force exerted by the shaping tool on the tube, and removing the shaping tool from the tube.
