Co-injection of molded parts for weight reduction

A molded vehicle component (10) having a skin (14) and a lower density core (16) formed by a co-injection molding process. In a first phase, a first material for forming the skin of class A surface material is injected into a mold to partially fill the mold cavity (104). Thereafter, in a second phase, a second material is injected into the same cavity (104) to complete filling of the mold cavity (104). The second material can flow only to portions of the part where the first material is still molten and displaces the molten core of the first phase, pushing it away from co-injection gates until the mold cavity is full. The second material is pre-treated with a chemical blowing agent in order to reduce part weight by foaming the core material. The finished co-injection molded part (10) has one material on all visible class A surfaces (14) and a core (16) that is a different, less dense material.

A method of molding an interior part for a vehicle includes determining a 3D graphic sample model. A shape of the sample model has concave portions having curvatures determined through 3D modeling and gradients of an inner surface of each concave portion. A molded sample having the same general shape as the sample model is injection molded. Information related to scratch occurrence positions is acquired from the molded sample. Information of curvatures and gradients of the concave portions of the sample model are acquired and collected at positions on the sample model corresponding to the scratch occurrence positions. A limit angle and limit angle are determined by using the collected information and preset curvatures for the concave portion of a design of the interior part. The interior part having the concave portion with a shape based on the determined draft angle and the preset curvatures can then be injection molded.

Disclosed herein are methods and systems for the preparation of a co-injection molded multilayer plastic article. Some methods include co-extruding a combined polymeric stream having an interior core stream encased by an inner stream and an outer stream. A volumetric ratio of the inner stream to outer stream is adjusted during injection of the combined stream into the a mold cavity to alter a streamline along which the interior core stream flows thereby forming cohesion member that structurally interlocks the interior layer with the inner layer, with the outer layer or with both. Some embodiments reduce or eliminate a need for addition of an adhesive in the composite stream to prevent delamination of layers of the resulting multilayer plastic article. In some embodiments, cohesion members may be employed to produce a desired cosmetic effect in a resulting article.
