A holster for a firearm is disclosed. The holster includes a first layer, a second layer and a third layer sandwiched between the first layer and the second layer. The first layer is made of a first material and defines an outer surface of the holster. The second layer is made of a second material and defines an inner surface of the holster. The third layer is made of a thermoplastic composite material with fibers embedded in a thermoplastic resin. A heating of the holster between a predetermined temperature range softens the third layer to facilitate a molding of the holster.

Methods for fabricating three-dimensional microstructures are provided. The method includes disposing a reflow material on a mold, heating the reflow material, and creating a pressure gradient across the reflow material to reflow the material towards a bottom surface of the mold. The mold includes a molding region, a boundary region, and a thermal-isolating region disposed therebetween. The molding region includes a cavity and a projection projecting upwards from a bottom surface of the cavity. The thermal-isolating region includes at least one pocket formed adjacent to and along a perimeter of the cavity of the molding region. During heating, the temperature of the molding region is higher than that of the boundary region and the thermal-isolating region controls the thermal conductivity and mass therebetween. The material reflows towards the bottom surface of the cavity and the protrusion helps shapes the reflow material to form a substantially symmetrical three-dimensional microstructure.

The forming mold includes an upper mold and a lower mold, the two of which can form an enclosed mold cavity when clamped together, wherein protective films are disposed on inner surfaces of the upper mold and the lower mold, respectively, for supporting PVB material and preventing the PVB material from bonding with the upper mold and the lower mold, and wherein shapes of the protective films match shapes of the upper mold and the lower mold.

A thermoforming method includes heating a thermoplastic panel to a forming temperature, and compressing the thermoplastic panel between a first tool and a second tool, wherein the thermoplastic panel is bent about a first axis extending along a first direction with respect to the thermoplastic panel in response to being compressed between the first tool and the second tool. The thermoplastic panel may then be cooled to a hardened temperature and disposed between a third tool and a fourth tool. The method further includes heating the thermoplastic panel to the forming temperature, and compressing the thermoplastic panel between the third tool and the fourth tool, wherein the thermoplastic panel is bent about a second axis extending along a second direction with respect to the thermoplastic panel in response to being compressed between the third tool and the fourth tool.
