A duct that, in cross section, has one or more rounded portions is disclosed together with a method and a machine for producing it. The duct can be made from rigid foam panels with a facing on at east one side of the panels. A crimping element is used to form several substantially parallel indentations or crimps on a faced side of a panel, without breaching the facing, so that the crimped panel can be manipulated to form a section of duct with the crimps extending longitudinally. Depending on the number of crimps, the duct will appear more or less round in cross section although the crimped foam panels can be manipulated to have cross sections of different shapes such as oval. Adjacent duct sections may be joined, for example, with tape or bands, several of which are described.

Methods include shaping an essentially 2D sheet that includes an organic polymer to form a 3D precursor followed by heat treatment of the 3D precursor. Heat treatment carbonizes the polymer to form an amorphous carbon. A metal precursor solution can be applied to the 3D precursor, and subsequent heat treatment can form a metal carbide, metal nanoparticles, or other carbon-based materials on/in the cellular structures.

The apparatus includes a flange forming device including an upper plate, a lower plate, and a receiving slot defined therebetween. The receiving slot receives a flange portion of the layer of composite material, and the flange forming device is translatable relative to the forming tool such that the flange portion of the layer of composite material is withdrawn from the receiving slot and draped over the side forming surface. The apparatus includes a pressurized bladder that extends over the forming tool and the upper plate. The pressurized bladder forces the flange portion against the side forming surface as the flange forming device translates relative to the forming tool.

A drape forming apparatus for that includes a forming tool including an upper forming surface and a side forming surface extending from the upper forming surface. The forming tool receives a layer of composite material over the upper forming surface.
