A method for forming a fiber-reinforced thermoplastic control surface may comprise: stacking plies of thermoplastic composite sheets to a first desired thickness to form a first skin; stacking plies of thermoplastic composite sheets to a second desired thickness to form a second skin; forming the first skin in a first contour; forming the second skin in a second contour; forming a stiffening member including a thermoplastic resin, the stiffening member including a shape having a plurality of peaks and troughs; assembling the stiffening member between the first skin and the second skin; and joining the stiffening member to the first skin and the second skin.

An inner part complementary to the outer part is provided and has an inner part thickness composed of a second resin matrix having between 40 and 60 total weight percent of the inner part of an inner mixed fiber filler, the inner mixed fiber filler having an inner part primary fiber:carbon fiber ratio of less than said outer part primary fiber:carbon fiber ratio. A joinder between the outer part and the inner part is provided. A process for producing such an article is also provided.

A dual layer cured composite article is provided that has an outer part having an outer part thickness composed of a first resin matrix having between 50 and 70 total weight percent of the outer part being an outer part mixed fiber filler, the outer part mixed fiber filler having an outer part primary fiber:carbon fiber ratio of 0.05-20:1. An inner part complementary to the outer part is provided and has an inner part thickness composed of a second resin matrix having between 40 and 60 total weight percent of the inner part of an inner mixed fiber filler, the inner mixed fiber filler having an inner part primary fiber:carbon fiber ratio of less than said outer part primary fiber:carbon fiber ratio. A joinder between the outer part and the inner part is provided. A process for producing such an article is also provided.
HONEYCOMB STRUCTURE HAVING IMPROVED THERMAL CONDUCTIVITY
A honeycomb structure having a core made up of a plurality of corrugated sheets which are superposed and adhesively bonded together is described. The corrugated sheets are made from a thermally insulating material. Bear filaments are made up of thermally conductive filaments. The honeycomb structure can be used when the ambient temperature exceeds, for example, 120° C.

The present invention further relates to a process for producing a fiber/foam composite by extruding through the tool (W) and to the use of the tool (W) for production of a fiber/foam composite by extrusion.

Systems and methods for filament fastener that cures with composite part. One embodiment is a method of fabricating a composite part. The method includes placing layers of reinforcement fibers over a tool to form a laminate of composite material to be cured with a first resin, forming a filament fastener comprising bundled fibers with one or more texture elements around the bundled fibers, and coating the filament fastener with a second resin that is chemically compatible with the first resin. The method also includes inserting the filament fastener into the laminate through a plurality of the layers, and curing the filament fastener within the laminate to bind the plurality of the layers of the laminate with the one or more texture elements of the filament fastener via bonding of the first resin and the second resin to form the composite part with delamination resistance.

Systems and methods for filament fastener that cures with composite part. One embodiment is a method of fabricating a composite part. The method includes placing layers of reinforcement fibers over a tool to form a laminate of composite material to be cured with a first resin, forming a filament fastener comprising bundled fibers with one or more texture elements around the bundled fibers, and coating the filament fastener with a second resin that is chemically compatible with the first resin. The method also includes inserting the filament fastener into the laminate through a plurality of the layers, and curing the filament fastener within the laminate to bind the plurality of the layers of the laminate with the one or more texture elements of the filament fastener via bonding of the first resin and the second resin to form the composite part with delamination resistance.
COMPOSITE STRUCTURAL PANEL AND METHOD OF FABRICATION
A composite structural panel for use in bridge structures, and method of manufacturing same, comprises a top panel and a bottom panel separated by and attached to at least one, but preferably a plurality, of structural composite preforms which may be fabricated by a continuous manufacturing process and may be saturated by resin using a continuous wetting process. The composite preforms may take any cross-sectional shape but are preferably trapezoidal. The top and bottom panels may be fabricated from a plurality of layers of woven fabric layers and non-woven fabric layers which are saturated with a resin that is subsequently cured using cure processes known in the art. The composite structural panel of the invention is usable as a flat structural member for use as bridge decking, ramps, trestles, and any application requiring a structural panel.
Hybrid veil as interlayer in composite materials
A flexible, self-supporting hybrid veil that is permeable to liquid and gas. The hybrid veil includes: (a) intermingled, randomly arranged fibres in the form of a nonwoven structure; (b) particles dispersed throughout the nonwoven structure, wherein a majority of the particles are penetrating through the thickness of the nonwoven structure; and (c) a polymeric or resinous binder present throughout the veil. Such hybrid veil can be incorporated into composite laminates, prepregs, fabrics and fibrous preforms.
