PROCESS FOR MANUFACTURING A COMPOSITE PANEL

A process for manufacturing a composite panel includes providing at least one first ply of a woven or nonwoven dry material, the first ply defining a peripheral contour. A structuring element is placed inside the peripheral contour of said first ply, over at least one portion of this peripheral contour. A second ply of a woven or nonwoven dry material is placed so that said second ply covers both the first ply and the structuring element, or at least one portion of the first ply, which includes the peripheral contour, is folded over to cover the structuring element, and a second ply of a woven or nonwoven dry material is placed so that said second ply covers the first ply, but not the structuring element. A thermoplastic or thermosetting resin is injected into mould containing the stack to impregnating the plies. The impregnated piles are pressed into a composite panel.

Composite components having a T or L-shaped configuration that include features that reduce void defects between abutting laminate portions and provide improved mechanical properties are provided. Methods for forming such components are also provided. In one exemplary aspect, a composite component defines a first direction and a second direction and includes a wedged-shaped noodle at a joint interface between an abutting first laminate portion extending along the first direction and a second laminate portion extending along the second direction. The noodle has a first surface that is angled with respect to the second direction. At least one of the plies of the second laminate portion terminate and attach to the angled first surface of the noodle.

At least a portion of the unactivated powdered adhesive that is applied between layers of the laminate is removed using an airflow that flows from one exterior surface of the laminate to an opposite exterior surface of the laminate to form a preform having a first region in which the activated adhesive is impregnated in the laminate, and a second region in which a content density of the activated adhesive is less than that in the first region.

The foaming agent resin cures by being heated. The foaming bodies include low-temperature side foaming bodies and high-temperature side foaming bodies. The low-temperature side foaming bodies foam in a low temperature range during a curing step. The high-temperature side foaming bodies foam in a high temperature range corresponding to temperatures higher than the low temperature range during the curing step.
