Method for making stretch leather composites and articles containing the same

A method of making stretch leather composites is provided. The method includes providing a semi-finished leather. The semi-finished leather is split to obtain a final split having a thickness of from 0.10 mm to about 1.25. The final split is dried to obtain a crust. The crust is laminated with a stretch fabric impregnated with a stiffener, e.g., starch, to prepare a laminate. The starch is removed from the stretch fabric after preparing the laminate, for example, by dissolving the starch in a liquid solution naturally present in another laminate processing step liquid. Laminating the crust can include the use of an adhesive. A method of manufacturing an article of footwear can include providing a stretch leather composite, cutting the stretch leather composite to conform to a predetermined shape, and manufacturing the footwear using the stretch leather composite.

A footwear assembly having an upper that comprises a neoprene sock with a foot portion integrally connected to a leg portion. The foot portion has heel, vamp and under-foot portions. The upper has a unitary, outer, injection molded layer molded directly onto the foot and shin portions of the neoprene sock, while the sidewall and rear calf-side portions remain substantially uncovered by the injection molded layer. The injection molded layer encases the foot portion of the neoprene sock. The injection molded layer on the shin portion defines a shin guard portion having a necked down area integrally connected to the injection molded layer at the vamp portion, wherein the shin guard extends upwardly from the necked-down portion in an outwardly diverging shape away from the vamp.

A fiber bound engineered material is provided that imparts an intended characteristic at an intended relative location. A fiber layer is entangled with additional fibers in a manner to create a non-uniform engineered material. The lack of uniformity of a fiber bound engineered material may be accomplished through manipulation of the fibers and/or through fiber binding a scrim. The fiber layer binds with additional fibers through entanglement such that a mechanical connection between the entangled fibers is provided. This entanglement allows the fibers to bind without supplemental adhesives, interlacing, or connections. Variations in the fibers and/or inclusion of scrim materials prior to entanglement allows for an intended characteristic (e.g., a functional characteristic) at an intended relative location (e.g., a position determined by an article to be formed therefrom).
