An inner sole board having varying regions of flexibility is provided for use in an article of footwear. The inner sole board may include different materials along its length at different locations that vary its flexibility. An inner sole board is manufactured in an injection molding process requiring only one mold. The process includes a first step of providing a mold, a second step of providing an injection molding assembly, a third step of preparing an injection molding assembly and mold, a fourth step of injecting material into the mold, and a fifth step of establishing the dimensions of a first portion. During the injection molding process, the flow rate of at least one material may be controlled by a nozzle gate to control the shape and size of the flex zone it creates. In this manner, the inner sole board may be customized for a specific sport or individual.

The first material is same as the second material.

The mould (10) comprises a base (12), a pair of first half-rings (14), a pair of second half-rings (16), a first cover (18), a second cover (20) and a mould last (22). In accordance with the invention the mould (10) comprises gripping means (24) designed to fix selectively the first half-rings (14) to the base (12) or to the second half-rings (16). The present invention also relates to a method for producing footwear (1) using said mould (10).

The sole structure is used in a method of manufacturing an article of footwear.

The system further includes a plurality of basic direct injection molds, each of which is attachable to injection molding equipment, and a plurality of sets of direct injection mold inserts, each set of direct injection mold inserts being configured to define at least part of an inner surface of the mold cavity when inserted in one of the plurality of basic direct injection molds. At least two of the plurality of basic direct injection molds differ from each other in size, corresponding to different ranges of sole part sizes.

The mold assembly provides for contouring, shaping and cutting materials to form articles via a continuous single processing operation. The mold assembly includes an upper mold portion with a three-dimensional contouring/shaping portion and a first cutting edge, a lower mold portion with a three-dimensional contouring/shaping portion and a second cutting edge, and a base portion into which the lower mold portion may retract during use. Upon application of a first force, the upper and lower mold portions cooperate to contour/shape a material from which an article is to be formed. Upon application of a second force greater than the first, the first cutting edge and the second cutting edge interact to shear the material that extends beyond the respective cutting edges. The result is an article that is contoured, shaped and cut/trimmed utilizing a single processing operation.
