Infrared welded exterior panel assembly and process of making same

An exterior body panel assembly having a Class A painted surface, mold-in color or non-Class A surface, and process of infrared welding components of the assembly. Panels of the assembly are placed on a nesting structure and the inside half of the structures are brought together with the other for a fit check. Panels are separated and an infrared heating fixture then heats the various areas to be heated on the panels. The areas on the panels are heated depending on the thicknesses of the parts at each area and surface geometries to be welded. The parts are immediately clamped back together under pressure for joining and cooling of the joined surfaces in the clamped arrangement.

Method of Making a Trim Component Having a Fibrous Decorative Covering

A method of making a trim component having a fibrous decorative covering is provided. The method includes providing a polymeric composite sheet having inner and outer surfaces and providing a fibrous decorative covering overlying the outer surface of the composite sheet. The method also includes pressing, in a mold cavity at a molding station, the composite sheet against the covering after the steps of providing to bond the covering to the composite sheet. The method further includes injecting a molten polymer compatible with the polymeric material of the composite sheet into the mold cavity in accordance with a predetermined set of process parameters which are high enough to integrally form at least one structural component via polymeric interfusion at the inner surface of the composite sheet but low enough to avoid damaging the covering.

A component for a vehicle interior is disclosed. The component may comprise a structural substrate comprising a fiber panel with at least one hole and a resin-formed structure; and a cover coupled to the fiber panel or the resin-formed structure. The fiber panel may be formed into a compression-formed component; the resin-formed structure may comprise a molded feature formed in the hole of the fiber panel. The resin-formed structure may reinforce the structural substrate. The fiber panel and the resin-formed structure may provide a substantially continuous structure. The resin-formed structure may extend along a surface of the fiber panel to form the resin-formed structure to the fiber panel. The cover may be applied to the fiber panel during compression molding. The component may comprise a trim panel, instrument panel, door panel, or other interior trim part. A method of manufacturing a vehicle trim component is also disclosed.

A method for producing a belt molding includes: inserting an insertion portion of an end cap into a molding body such that the insertion portion faces a facing portion of the molding body while the facing portion is positioned on a vehicle interior side relative to the insertion portion; and forming a protruding portion in the molding body. The protruding portion protrudes on a vehicle exterior side relative to a vehicle interior side surface of the insertion portion. The protruding portion is formed by deforming a portion of the facing portion which is closer to the lid portion of the end cap relative to the catch surface.

Vehicle trim component

A vehicle trim component is disclosed. The vehicle trim component may be prepared by a process comprising heating and placing a fiber panel into a mold cavity, compressing the fiber panel in the mold cavity to form a compression formed component providing a structural substrate having a thickness along an edge and injecting resin into the mold cavity with the structural substrate. A border may be formed along the thickness of the structural substrate by the injected resin; the border may provide dimensional accuracy at the edge of the structural substrate notwithstanding variations in the fiber panel. A resin feature (such as a part, component, connector, reinforcing element, weakened zone, shape, etc.) may be formed in or on the structural substrate by the injected resin (e.g. in a gap or void). The resin feature may comprise a rib to extend across an interface between the structural substrate and the border.

Method for manufacturing a flexible skin having at least one insert adhered thereto

The present invention relates to a method for manufacturing a flexible skin which has at least one insert adhered thereto. In a first step, the skin is molded on a mold surface. In order to adhere the insert to the skin, an opening is first made in the skin giving access to the back face of the insert. The insert is positioned with its back face against the front face of the skin and an adhering layer is provided which is adhesively connected to the back face of the skin layer which surrounds the opening in the skin layer and, through this opening, to the back face of the insert. The adhering layer is preferably produced by applying a layer of a hardenable material, in particular a curable polyurethane composition. Since the back face of the insert engages the front side of the skin penetration of hardenable material to the front face of the insert is avoided.

Vehicle interior panel with sculpted surface

A vehicle interior panel includes a fabric layer with a sculpted feature in the visible decorative surface. The sculpted feature is formed in a cold-forming process, which can produce sharp features in the fabric layer similar to sharp features formed in polymer films by thermoforming. The cold-forming process includes pressing a flat sheet of decorative material that includes the fabric layer onto a curable adhesive before the adhesive cures. After curing, the adhesive holds the decorative sheet of material in a new three-dimensional shape, which can have features that are not attainable by traditional wrapping methods.

The structure may reinforce a gap and/or tear in the fiber panel. The structure may comprise a molded feature. The feature may comprise the border, a rib, or a connector. The cover may be coupled to an outer surface of the fiber panel and/or the structure. The trim component may be a trim panel, an instrument panel, a door panel, or other interior trim part.
