An apparatus and method utilizes a forming machine which includes a mandrel and forming plate each shaped to conform the paperboard and/or corrugated material blank passing through the mandrel into the desired configuration for a leak-proof tray. The blank includes a layer of a suitable paperboard and/or corrugated material, and a layer of leak-proof plastic or paper material disposed over one side of the corrugated material. The corrugated material includes cutouts at each corner of the blank that enable the sides and ends of the blank to be folded relative to one another. The paper material continuously overlaps the surface of the corrugated layer and these cutouts to provide a continuous leak-proof barrier layer within the formed tray and at the corners of the blank when folded to form the tray, as the paper material is folded over itself to form a bellows corner in the tray.

First and second locking tabs are defined in the outer end panel, each locking tab being defined by a lateral separation line located longitudinally inward from an outer longitudinal edge of the outer end panel and extending laterally to define a free tab end.

Each end portion includes an inner end panel, an outer end panel hingedly connected to the inner end panel at hinge portions, and first and second corner panels, each corner panel forming a gusset between one of the side panels and the inner end panel, each gusset including a notch area for receiving one of the hinge portions. First and second locking tabs are defined in the outer end panel. The outer end panel can be folded over the inner end panel to position the hinge portions in the notch areas, and the locking tabs can be positioned between the gussets and the inner end panel.

An adhesive area is located on one side of the blank and comprises at least a portion on each of the outer end panel and the inner end panel. The adhesive area adheres the gussets to the inner end panel and to the outer end panel.

A stackable box has side walls and end walls upstanding from a base, the box being formed from a single sheet of material cut and creased to provide, between each end of each side wall and the adjacent end wall, a diagonally creased panel, the diagonal crease extending from the intersection between the base, the side wall and the end wall. The side walls are folded over on to the base and the portion of each diagonally creased panel between the diagonal and the end wall being secured to the end wall, whereby, when the side walls are pulled upwardly and outwardly from the base, the end walls are lifted. Each side wall has along the upper edge thereof a ledge panel extending inwardly of the box and parallel to the base and the end walls each have a flap along the upper edge thereof which is foldable over to extend parallel to the base and to co-operate with the ledge panels to hold the box in shape and provide a continuous ledge surface around the open upper face of the assembled box. Each of the side walls incorporates a secondary side panel with a fixing strip therealong secured to the base whereby to form double side walls.
