Forming systems and methods for drape forming a composite charge are disclosed herein. The forming systems include a forming die having a forming surface configured to receive the composite charge and a collapsible support having a support surface. The forming surface has a forming surface edge that extends along a length of the forming surface, and the support surface has a die-proximate support surface edge that extends along the length of the support surface. The forming surface edge and the die-proximate support surface edge define a gap therebetween. A shape of the die-proximate support surface edge corresponds to a shape of the forming surface edge such that a gap width of the gap is at least substantially constant along a length of the gap. The collapsible support is configured to transition from an extended conformation to a collapsed conformation. The methods include methods of utilizing the systems.

A method for producing a fiber-reinforced resin molded article includes disposing a suction medium, a resin barrier aeration medium and a fiber base material in a cavity such that the suction medium is disposed between an end part of the fiber base material and a mold, and the resin barrier aeration medium is disposed between the suction medium and the end part of the fiber base material. The method further includes: impregnating the fiber base material with a resin by injecting the resin from an injection part, while reducing a pressure in the cavity by suction from a suction part; curing the resin with which the fiber base material is impregnated; and releasing a fiber-reinforced resin in which the fiber base material and the resin are integrated.

Systems and methods are provided for compacting objects onto tools. One embodiment is a method for compacting an object onto a rigid tool. The method includes placing an object onto a surface of a rigid tool, disposing an end effector over the object, spreading linkages of the end effector, causing a scroll of material between the linkages to be disposed atop the object while surrounding the object, and applying a negative pressure to the scroll that offsets air leaks between the scroll and the object, thereby forming a suction hold that compacts the object onto the rigid tool.

An illustrative embodiment of the present disclosure provides a method. A composite charge is placed over a forming and cure mandrel, a first radius filler, and a second radius filler. Mechanical pressure is applied to shape the composite charge to the forming and cure mandrel and a rigid base to form a stringer layup having a hat-shaped cross-section. Vacuum pressure is applied to the stringer layup to form a compacted stringer package.

A method of forming a fibre article, comprising: providing a former having a contoured forming surface; locating a fibre preform between a first diaphragm and a second diaphragm, the second diaphragm being offset from the forming surface; drawing a vacuum between the first and second diaphragms so as to hold the preform captive between the diaphragms; displacing the second diaphragm towards the former so as to bring the second diaphragm into partial contact with the former; drawing a vacuum between the second diaphragm and the former so as to bring at least a part of the second diaphragm adjoining the preform into conformity with the forming surface; and setting the preform in its configuration; wherein: the fibre preform comprises one or more substantially inextensible fibres extending linearly in a first direction; the forming surface comprises a concavity and prominences on either side of the concavity; and the step of bringing the second diaphragm into partial contact with the former comprises bringing the second diaphragm into contact with the prominences whilst the second diaphragm does not fully contact the concavity and with the substantially inextensible fibres extending from one of the prominences to the other.

A skin-to-core bond line mapping system and method is disclosed. Layered composite components formed by “sandwiching” multiple materials together require a continuous bond between those materials with voids below particular thresholds that can vary by application. The skin-to-core bond line mapping system can include a laminate, an adhesive, a separator film, a core, a breather, a layup tool, bagging material, sealant, and a vacuum port. By employing systems and processes that layer separator film over adhesive and applying a core proximate the adhesive, a bagging material can be disposed over the materials to facilitate vacuum compaction, thereby impressing core impressions on the adhesive to map the areas between the skin and core that have good contact. An iterative process is disclosed, in which additional adhesive can be used to build the bond line until contact is made (or engineering tolerance is reached).
