A method of manufacturing includes assembling two or more parts (e.g., non-extrusions) or extrusions (e.g., metal extrusions or plastic extrusions) into an assembly; placing the assembly into a mold; injecting a core material (e.g., expandable foam) into an interior or cavity of the assembly while the assembly is retained in the mold; and removing a resulting structure from the mold. The parts or extrusions may be treated before injecting the core material. The core material may be hardened or cured. The parts or extrusions may include a skin portion and integral reinforcement structures or stiffeners, integral complementary joint portions or features to fasten one another together, and/or retainers or structural features shaped and positioned to capture and/or hold onto core.

In various aspects, the disclosure relates to a method of forming a molded article comprising: combining, to form a blend, a polymer base resin and a thermally conductive filler, wherein the thermally conductive filler comprises a platelet filler having a thickness between 100 nm and 10 microns; feeding the blend to a mold cavity of a suitable molding apparatus, wherein the mold cavity has a mold portion that may be retracted in a through-plane direction; foaming the blend to allow a pressure drop; and retracting the mold portion in the through-plane direction to provide the molded article.

A method of extruding includes conveying a polymeric material from a melting unit to a mixing unit, conveying a blowing agent into the mixing unit, mixing the polymeric material with the blowing agent to form a mixture, conveying the mixture from the mixing unit to an injection unit, and discharging the mixture from the injection unit, wherein flow of the polymeric material is controlled by a first flow control element, and flow of the mixture is controlled by a second flow control element.

Footwear component manufacturing methods
Physical foaming a footwear component with a single-phase solution of a polymeric composition and a supercritical fluid is provided. The method include temperature conditioning a mold and then engaging the mold with a robot that conveys the mold to a press. At the press a gas counter pressure is applied to a cavity of the mold before injecting a single-phase solution of a polymeric composition and a supercritical fluid into the cavity of the mold. The process continues with releasing the gas counter pressure from the cavity of the mold and then removing the footwear component from the cavity of the mold. The parameters of the method are configured for the formation of the footwear component in an automated manner.
