A machine for converting two different types of webs of inflatable material to two different types of inflated cushioning material includes an inflation arrangement, a sealing arrangement, and a tensioning device. The inflation arrangement is configured to provide air at a lower pressure to a first web of a first type of inflatable material to inflate the first type of inflatable material, and to provide air at a higher pressure to a second type of inflatable material to inflate the second type of inflatable material. The inflation arrangement includes a guide pin configured to the first and second webs and align the first and second webs on the machine. The sealing arrangement is configured to seal the first type of inflatable material and the second type of inflatable material to create the two different types of inflated cushioning material. The tensioning device is configured to provide a lower tensioning force to the first web as the first web moves between the inflation arrangement and the sealing arrangement, and to provide a higher tensioning force to the second web as the second web moves between the inflation arrangement and the sealing arrangement.

The heating wire can have connected thereto, a source of power that is an adjustable voltage or magnitude, and/or pulsed, and/or a feedback loop. The heating wire ay be an NiCr wire and make intermittent contact with the web and be disposed in an insert. The weakening zone may create a line of weakness that is uniform or varies in intensity, is a separating zone, or includes a heat film, a toothed blade, a row of pins, a source of air, or a source of vacuum. The sealing zones ma include temperature zones, cartridge heaters, cooling air, or hated air, or a source of ultrasonic, microwave or radiative energy.

A method for joining moulded parts by electromagnetic welding. A joining inductor is moved along contact surfaces of the moulded parts, generating an electromagnetic field in an induction-sensitive component of the moulded part(s) to heat a thermally activated coupling means of the moulded part(s) to above a melting temperature of the coupling means. The strength of the electromagnetic field suitable for joining is determined by previously moving a sensing inductor along the contact plane, generating a relatively weak electromagnetic field to slightly heat the thermally activated coupling means to a sensing temperature, measuring the field strength generated by the sensing inductor in the moulded part(s), determining a discrepancy between the measured field strength of the sensing inductor and the field strength suitable for joining, and adjusting the field strength suitable for joining to close the discrepancy. A method of controlling an inductive heating circuit, having a varying load, to seal a packaging material is provided. The method comprises generating AC power of at least two frequencies on at least one inductor in the inductive heating circuit; determining of the resulting phase shift in the inductive heating circuit from the current generated at the at least two frequencies; determining the impedance of the inductive heating circuit for each of the at least two frequencies; determining a load characteristics of the inductive heating circuit based on the relationship between the determined impedance and the determined phase shift; determining an impedance operating range; and selecting an AC output frequency for an induction power generator based on the load characteristics which results in the least amount of phase shift from a set ideal value and which is associated with an impedance that is within the impedance operating range.

The method includes initiating induction welding by operating an induction coil along a weld interface of a first composite part comprising a matrix of thermoplastic reinforced by fibers, in order to join the first composite part to a second composite part, determining a measured magnetic field strength at a location distinct from the induction coil, and determining a welding temperature at the weld interface of the first composite part based on the measured magnetic field strength.

The method includes locating a linear fiber optic sensor along a composite part comprising a matrix of thermoplastic reinforced by fibers, measuring temperatures along the weld line via the linear fiber optic sensor, performing induction welding at the composite part along the weld line, determining a continuum of weld temperatures along the weld line, and controlling the induction welding based on the continuum of weld temperatures.
