The system includes a compression mold and a plurality of program-controlled manipulators. An automatic sprayer supported on a first manipulator sprays at least a portion of a mold surface with an in-mold coating composition. An end effector supported on a second manipulator picks up a heated blank of moldable plastic sheet material from an oven and places the heated blank between upper and lower mold halves of the mold. An inner portion of the heated blank is forced into an article-defining cavity of the mold and into contact with at least a portion of the in-mold coating composition. The in-mold coating composition and the inner portion of the heated blank cure and bond to one another so as to form the coated plastic article.

A plurality of pins can be inserted through the layers of composite layups and into apertures within the mold, with cams attached to the pins and moveable to engage spar caps to ensure precise positioning of the spar cap, as well as preventing any drift during subsequent operations. The pins can remain embedded within the final molded part.

There is provided a forming apparatus for forming a high contour composite structure. The forming apparatus includes an upper die and a lower die between which a composite charge is formed. The forming apparatus further includes a plurality of load cells, a control system, and an overlay tool assembly coupled to the upper die. The overlay tool assembly has scalloped sections positioned between pairs of the plurality of load cells, and positioned against portion(s) of the composite charge. The composite charge has ply discontinuity features through the one or more portions. The overlay tool assembly denies pressure and a through thickness compaction to the one or more portions of the composite charge during a forming process, to allow one or more plies in the one or more portions to move after the forming process, and to enable in-plane bending of the high contour composite structure in post-forming operations.

The method includes: preparing a core portion made of thermoplastic resin and the fibers in which a majority of and a minority of the fibers are respectively arranged in a major and a minor directions, loading the core portion into a mold, and forming a shell layer portion in the mold to enclose the core portion. The article manufactured by the method of this invention can reduce the weight and increase the strength of the parts.

A method is provided of designing and producing a carbon fiber composite wrist pin using a combination of a carbon fiber composite pultruded rod that is overwrapped with a carbon fiber prepreg fabric. The use of the carbon fiber pultruded rod and the carbon fiber prepreg fabric results in a rod with optimal flexural strength properties to endure the flexural stress placed on a wrist pin during the cycling of an internal combustion engine. In addition, the overwrapping of the pultruded rod with a carbon fiber prepreg fabric allows for one pultruded rod blank to produce multiple wrist pin sizes by allowing one to change the outer diameter of the wrist pin by changing the thickness of the carbon fiber prepreg fabric overwrapping. After overwrapping, the rod blank is cut to a chosen specific length, optionally inserted into a metal sleeve, and coated with a thermal barrier coating. The wrist pin is then ground to a chosen specific tolerance and coated with an anti-friction coating.
