A method of manufacturing a packaging structure. The packaging structure includes a first ply having a first end, a second end, and a first width extending between the first and second ends, a plurality of second plies, and a third ply. The method includes adhering the first ply, the one second ply, the other second ply, and the third ply. The method further includes wrapping the one second ply around the first end of the first ply and not the second end of the first ply, wrapping the other second ply around the second end of the first ply and not the first end of the first ply, and wrapping the third ply around the first ply and the plurality of second plies to form a flat paperboard structure of approximately the first width. Moreover, the method includes bending the flat paperboard structure to form the packaging structure.

A product packaging system in one embodiment includes a stack of products defining a pair of opposing major side surfaces, a top surface, a bottom surface, and pair of opposing end surfaces; protective corrugated sheets covering two or more of the stack side, top, and bottom surfaces; and a protective end pad covering each of the stack end surfaces. Each protective corrugated sheet includes a pair of longitudinally-extending and protruding corner reinforcement structures disposed along corner regions of the stack. The reinforcement structures are three-dimensional structures having different possible configurations which provide crush-resistance in the assembled product package. The product package collectively comprising the foregoing components is insertable into an outer shipping carton for transit. Some embodiments include banding which holds the stack of products together. In one embodiment, the products may be mirrors.

The container includes an outer shell, an inner shell and at least one spacer tab. The second end of the outer shell is a closed end. The inner shell includes a first end, an opposite second end, and a plurality of side walls hingedly connected to one another about respective inner shell sidewall foldlines and extending between the first end and the second end of the inner shell. The inner shell is integrally connected to the outer shell along a foldline. The at least one spacer tab connects the inner shell and the outer shell, the spacer tab being released from a respective side wall panel of the inner shell. A single piece blank for said container is also provided.
