Systems and methods are provided for utilizing stringer end caps. One embodiment is a method of forming a stringer. The method includes laying up a stringer preform comprising fiber-reinforced material, placing the stringer preform onto a skin panel preform, bonding an end cap to the stringer preform and the skin panel preform, and co-curing the stringer preform and the skin panel preform while the end cap is bonded to the stringer preform and the skin panel preform, resulting in a composite part that includes the end cap.

The method includes forming a skin panel preform comprising fiber reinforced material, disposing rigid end caps at the skin panel preform at end locations of stringer preforms that will be placed at the skin panel, locating the stringer preforms at the skin panel preform via the rigid end caps, and anchoring the stringer preforms to the skin panel preform.

In addition, a potential is applied to the layer of carbon nanotubes, such that an electrical current flows through the carbon nanotubes, wherein the thermoplastic material outer layer of the first object and the thermoplastic material outer layer of the second object are heated and are welded to one another.

Embodiments are directed to systems and methods for manufacturing composite assemblies comprising laying up composite plies on molds for two or more uncured components, joining the molds for the two or more uncured components to form a tubular body, and curing the joined components simultaneously to create a single composite assembly. The single composite assembly may form a spar for an aerodynamic component. The method may further comprise forming at least one axial edge having a sloped shape on the uncured components and mating the sloped axial edges together when joining the uncured components. The molds for the two or more uncured components may comprise female tools or both female tools and male tools. The two or more cured composite assemblies may comprise one or more of carbon and fiberglass composite materials.

Gap fillers for composite materials

Systems and methods are provided for fabricating gap fillers for composite parts. One exemplary system includes a controller that acquires a geometry for a gap filler that will occupy a volume at a joint between laminates of curable constituent material, subdivides the geometry of the gap filler into layers, and for each layer: identifies variations in width of the layer along a length of the gap filler, and generates instructions for trimming a web of curable constituent material to match the variations in width of the layer. The system also includes rollers that dispense webs of the curable constituent material, trimmers that trim the webs of the curable constituent material based on the instructions, and compaction rollers that compact the trimmed webs together to fabricate the gap filler.
