This disclosure describes micro, sub-micro, and nano-cellular polymer foams formed from a polymer composition that includes a polymer and functionalized carbon nanotubes, and systems and methods of formation thereof. The microcellular polymer foam has an average pore size within a range of 1 micron to 100 microns, the sub-microcellular polymer foam has an average pore size within a range of 0.5 microns to 1 micron, and the nano-cellular polymer foam has an average pore size within a range of 10 nanometers to 500 nanometers. In other aspects, this disclosure describes micro, sub-micro, and nano-cellular polymer foams formed from a polymer composition that includes a polymer and non-functionalized carbon nanotubes.

Methods of manufacturing articles utilizing foam particles

Methods for manufacturing articles of footwear are provided. In various aspects, the methods comprise utilizing additive manufacturing methods with foam particles. In some aspects, the additive manufacturing methods comprise increasing the temperature of a plurality of foam particles with actinic radiation under conditions effective to fuse a portion of the plurality of foam particles comprising one or more thermoplastic elastomers. Increasing the temperature of the foam particles can be carried out for one or multiple iterations. The disclosed methods can be used to manufacturer articles with sub-regions that exhibit differing degrees of fusion between the foam particles, thereby resulting in sub-regions with different properties such as density, resilience, and/or flexural modulus. Microporous polyolefin and microporous polydicyclopentadiene (polyDCPD) based aerogels and methods for preparing and using the same are provided. The aerogels are produced by forming a polymer gel structure within a solvent from a olefin or dicyclopentadiene monomer via Ring Opening Metathesis Polymerization (ROMP) reactions, followed by supercritical drying to remove the solvent from the aerogel. Other aerogels are prepared by sequentially (1) mixing at least one dicyclopentadiene monomer, at least one solvent at least one catalyst and at least one inorganic and/or organic reinforcing material, (2) gelling the mixture, (3) aging, and (4) supercritical drying. Aerogels provided herein are inexpensive to prepare, possess desirable thermal, mechanical, acoustic, chemical, and physical properties and are hydrophobic. The aerogels provided herein are suitable for use in various applications, including but not limited to thermal and acoustic insulation, radiation shielding, and vibrational damping applications.

Method of Making a Polymer Foam

In general, the present invention is directed to a continuous method of making a polymer foam by using a polymer having a first monomeric component and a second monomeric component. The method employs a tandem type extruder having a first extruder and a second extruder. The method disclosed herein can provide a foam having a desired cell size, cell density, porosity, foam density, and/or thermal conductivity, etc. In turn, the polymer foams produced according to the present method can have numerous applications, such as thermal insulation applications for appliances including ovens, freezers, refrigerators, etc.

A variety of foams and foam components are provided, including foam components for articles of footwear and athletic equipment. The articles include a composition having a foam structure, wherein the composition includes a thermoplastic copolyester elastomer comprising: (a) a plurality of first segments, each first segment derived from a dihydroxy-terminated polydiol; (b) a plurality of second segments, each second segment derived from a diol; and (c) a plurality of third segments, each third segment derived from an aromatic dicarboxylic acid. Methods of making the compositions and foams are provided, as well as methods of making an article of footwear including at least one of the foam components. In some aspects, the foams and foam components can be made by extrusion or injection molding to foam the polymeric composition, or extrusion or injection molding to foam the polymeric composition followed by compression molding of the foam.
