    Abstract

    Safety footwear configured to provide protection to the instep region and/or metatarsals of a wearer. The footwear includes a metatarsal guard having a rigid central spine, multiple ridge elements that extend transversely to the spine across an instep of the footwear, and a cushion element joined with the central spine that extends outward under the multiple ridge elements. The ridge elements are raised to deflect impact forces imparted on the metatarsal guard and the cushion element provides enhanced cushioning to a foot of a wearer of the footwear. With these constructions, the footwear remains flexible enough to provide enhanced mobility to a wearer.

    Claims

    1. An article of footwear comprising: an upper including an instep region located rearward of a toe region, an outsole joined with the upper, the outsole and upper sharing a longitudinal axis that divides the footwear into a lateral side and a medial side; a metatarsal guard joined with the upper and extending over the an exterior of the upper, the metatarsal guard comprising: a central spine that extends along the longitudinal axis of the footwear; a plurality of ridge elements that extend transversely to the central spine and the longitudinal axis, each of the ridge elements including a lateral cantilevered portion that extends outward from the central spine to a lateral free end on the lateral side, and a medial cantilevered portion that extends outward from the central spine to a medial free end on the medial side, such that adjacent lateral cantilevered portions of different ridge elements are separated by corresponding lateral gaps and adjacent medial cantilevered portions of different ridge elements are separated by corresponding medial gaps; and a cushion element disposed under the central spine and the plurality of ridge elements, the cushion element including a central cushion portion that diminishes in thickness as the cushion element extends away from the longitudinal axis, and a ridge cushion portion that extends outward under respective lateral cantilevered portions and medial cantilevered portions of the plurality of ridge elements, wherein the central spine and the plurality of ridge elements are integral with one another and constructed from a rigid first material, wherein the cushion element is constructed from a second material having a first durometer and a second durometer that is less than the first durometer, the central cushion portion including the first durometer, the ridge cushion portion including the second durometer, whereby the plurality of ridge elements are configured to deflect impact forces from the metatarsal guard and the cushion element is configured to provide enhanced cushioning along the longitudinal axis.

The article of footwear of claim 1, wherein the metatarsal guard includes an upper portion and a lower portion, the lower portion extending toward the toe region, wherein a protective toe box is integrally formed with the metatarsal guard at a hinge such that the central spine and plurality of ridge elements can articulate about the hinge and relative to the protective toe box.

    3. The article of footwear of claim 2, wherein the plurality of ridge elements include a lower ridge having a lower front wall and a lower rear wall joined at a lower transition apex, wherein the lower front wall descends to the hinge, which is disposed lower than the lower transition apex and lower than an upper, exterior surface of the protective toe box.

The article of footwear of claim 1, wherein the plurality of ridges include an upper ridge element and a lower ridge element closer to the toe region than the upper ridge element, wherein the lower ridge element is of a first height and the upper ridge element is of a second height, wherein the first height is greater than the second height.

    5. The article of footwear of claim 1, wherein each of the plurality of ridge elements include a generally triangular cross section including a front wall and a rear wall that transition to one another at a transition apex.

    6. The article of footwear of claim 6, wherein each of the plurality of ridge elements include a first height adjacent the longitudinal axis and a second height adjacent the medial free end, wherein the second height is less than the first height.

    7. The article of footwear of claim 7, wherein each of the plurality of ridge elements include a third height adjacent the lateral free end, wherein the third height is less than the first height.

The article of footwear of claim 1, wherein the central spine includes a central spine width that is transverse to the longitudinal axis, wherein each of the plurality of ridge elements include a ridge width between a respective lateral free end and a medial free end, wherein the central spine width is less than each ridge width.

The article of footwear of claim 1, wherein the central cushion portion includes a first thinned portion on the lateral side and a second thinned portion on the medial side under at least one ridge element, wherein a first ridge cushion portion extends over the first thinned portion on the lateral side, and a second ridge cushion extends over the second thinned portion on the medial side under the at least one ridge element.

    10. The article of footwear of claim 9, wherein the first thinned portion and the second thinned portion of the central cushion portion have a first durometer, wherein the first ridge cushion portion and the second ridge cushion portion have a second durometer, less than the first durometer, wherein the first thinned portion, the second thinned portion, the first ridge cushion portion and the second ridge cushion portion are constructed from a common material.

    11. The article of footwear of claim 10, wherein the common material is a strain rate dependent polyurethane foam having different durometers.

The article of footwear of claim 9, wherein the first ridge cushion portion extends from the first thinned portion to the lateral free end on the lateral side under a respective ridge, wherein the second ridge cushion portion extends from the second thinned portion to the medial free end on the medial side under the respective ridge.

    13. The article of footwear of claim 1 comprising: a protective toe box integrally formed with and extending forward of the metatarsal guard at a hinge such that the metatarsal guard can hinge relative to the protective toe box.

    14. The article of footwear of claim 13, wherein the protective toe box and the metatarsal guard include an outer layer constructed from a material having a first durometer, and an inner layer constructed from the material having a lesser, second durometer, wherein the hinge includes the inner layer, but not the outer layer.

    15. An article of footwear comprising: an upper including an instep region located rearward of a toe region, an outsole joined with the upper, the outsole and upper sharing a longitudinal axis that divides the footwear into a lateral side and a medial side; a metatarsal guard joined with the upper and extending over an exterior of the upper, the metatarsal guard comprising: a central spine that extends along the longitudinal axis of the footwear; a plurality of ridge elements that extend transversely to the central spine and the longitudinal axis, each of the ridge elements including a front wall and a rear wall joined at a transition apex; and a cushion element disposed directly under the central spine and the plurality of ridge elements, the cushion element including a central cushion portion that diminishes in thickness as it extends away from the longitudinal axis and a ridge cushion portion that extends outward, away from the longitudinal axis under each of the plurality of ridge elements; whereby the plurality of ridges are configured to deflect impact forces from the metatarsal guard and the cushion element is configured to provide enhanced cushioning along the longitudinal axis.

The article of footwear of claim 15, wherein each of the plurality of ridges includes a lateral cantilevered portion that extends outward from the central spine to a lateral free end on the lateral side, and a medial cantilevered portion that extends outward from the central spine to a medial free end on the medial side such that adjacent lateral cantilevered portions of different ridge elements are separated by corresponding lateral gaps and adjacent medial cantilevered portions of different ridge elements are separated by corresponding medial gaps.

The article of footwear of claim 16, wherein each of the respective lateral cantilevered portions curve downward over a lateral upper panel, diminishing in a first height toward a lateral free end, wherein each of the respective medial cantilevered portions curve downward over a medial upper panel, diminishing in a second height toward a medial free end.

The article of footwear of claim 18, wherein the cushion element is constructed from a polyurethane foam having both a first durometer and a second durometer that is less than the first durometer, the central cushion portion including the first durometer, the ridge cushion portion including the second durometer

    19. The article of footwear of claim 15, wherein each of the plurality of ridges includes a first height adjacent the longitudinal axis and a second height adjacent the medial free end, wherein the second height is less than the first height.

    20. The article of footwear of claim 15, wherein a rear wall of an upper ridge element is angled upward relative to a horizontal plane, wherein a rear wall of a lower ridge element is angled downward relative to the horizontal plane.

    DESCRIPTION OF THE CURRENT EMBODIMENTS

    [0028] An article of footwear in accordance with the current embodiment is shown in FIGS. 1-6 and generally designated 10. The footwear can include an upper 20 that is joined with a sole assembly 30. A metatarsal guard 40 can extend over an instep 13 of the footwear and the upper in general. The metatarsal guard 40 can include a rigid central spine 50, multiple ridge elements 60 that extend transversely to the spine across an instep 13 of the footwear, and a cushion element 70 joined to the central spine 50 that extends outward under the multiple ridge elements. Each of the ridge elements 60 can be raised to deflect impact forces imparted on the metatarsal guard. The cushion element 70 can provide enhanced cushioning and protection over the instep upon impact of an object.

    [0029] As illustrated in FIG. 1, the upper 20 can include a toe region 11, which is immediately adjacent an instep region 13. Generally, the toe region 11 covers the location of the upper where the toes are located. The instep region 13 extends above a region of the wearer's foot when inserted in the footwear 10 that corresponds to the metatarsal bones of the wearer's foot. As mentioned above, these bones can be broken when impacted by objects dropped on the wearer's foot from above. Thus, the metatarsal guard 40 herein provides enhanced protection to these metatarsal bones in the instep region 13, as described below.

    [0030] Although the current embodiments are illustrated in the context of a working boot or safety shoe, they may be incorporated into any type or style of footwear, including performance shoes, hiking shoes, trail shoes and boots, hiking boots, all-terrain shoes, barefoot running shoes, athletic shoes, running shoes, sneakers, conventional tennis shoes, walking shoes, multisport footwear, casual shoes, dress shoes or any other type of footwear or footwear components. It also should be noted that directional terms, such as “vertical,” “horizontal,” “top,” “bottom,” “upper,” “lower,” “inner,” “inwardly,” “outer” and “outwardly,” are used to assist in describing the invention based on the orientation of the embodiments shown in the illustrations. Further, the terms “medial,” “lateral” and “longitudinal” are used in the manner commonly used in connection with footwear. For example, when used in referring to a side of the shoe, the term “medial” refers to the inward side (that is, the side facing the other shoe) and “lateral” refers to the outward side. When used in referring to a direction, the term “longitudinal direction” refers to a direction generally extending along the length of the shoe between toe and heel, and the term “lateral direction” refers to a direction generally extending across the width of the shoe between the medial and lateral sides of the shoe. The use of directional terms should not be interpreted to limit the invention to any specific orientation.

    [0031] Further, as used herein, the term “arch region” (or arch or midfoot) refers generally to the portion of the footwear or sole assembly corresponding to the arch or midfoot of the wearer's foot; the term “forefoot region” (or forefoot) refers generally to the portion of the footwear forward of the arch region corresponding to the forefoot (for example, including the ball and the toes) of a wearer's foot; and the term “heel region” (or heel) refers generally to that portion of the footwear rearward of the arch region corresponding to the heel of the wearer's foot. The forefoot region 12, arch region or mid-foot region 14 and heel region 16 generally are identified in FIG. 1. However, it is to be understood that delineation of these regions may vary depending upon the configuration of the sole assembly and/or footwear. The footwear 10 can include a side-to-side width W, a heel-to-toe longitudinal length L and a longitudinal axis LA, which can be shared with the footwear, sole assembly, and other components as illustrated in FIG. 3.

    [0032] The sole assembly 30, can include an outsole 31 having a lowermost or ground contacting surface LGC and can include multiple lugs, treads, spikes, cleats and/or other features designed to enhance traction between the footwear and an underlying surface. Where present, the lugs and treads can be arranged as desired, and not necessarily in a repeating pattern. The lugs and treads can include one or more geometric shapes. The outsole tread can be constructed from one or more materials, for example, natural and/or synthetic rubber, thermoplastic polyurethane elastomers (TPU), nylon, polymer blends, wear resistant polymers, elastomers and/or other materials. Other materials, such as fiber-reinforced polymers can be used, which can include epoxy, polyethylene or thermosetting plastic reinforced with carbon, glass and/or aramid fibers for enhanced protection. The outsole material can have a durometer, optionally about 40 Shore A to about 70 Shore A, further optionally about 68 Shore A to 72 Shore A.

    [0033] More or fewer elements of the sole assembly 30 can be included in some embodiments. The outsole 31 can be integrated into and or joined with a midsole 32, which can be a single one piece unit joined with and above the outsole. The midsole can be constructed from a molded material, such as EVA foam, PU, latex, gel or other materials, and by virtue of its compressibility, provide cushioning, and may also conform to the foot in order to provide comfort, support, and stability. The joining of the outsole and the midsole can be accomplished using adhesives, cement, injection molding, pour molding or any other technique used to join an upper and outsole. The components of the sole assembly 30 can individually and/or collectively provide the article of footwear 10 with a number of attributes, such as support, rigidity, flexibility, stability, cushioning, comfort, reduced weight and/or other attributes. Generally, regardless of which components are present, the sole assembly 30 can form the bottommost portion of the footwear 10.

    [0034] As mentioned above and shown in FIG. 1, the footwear 10 can include an upper 20 joined with the sole assembly 30. The upper 20 can be formed from a variety of material elements joined together to cover at least a portion of the wearer's foot. The material elements can be selected based on the intended uses of the article of footwear 10, and can include synthetic textiles, mesh textiles, canvas polymers or leather, for example. The upper 20 can define an upper opening 210 for receiving the wearer's foot. The opening 210 can provide access to the void 21 inside the upper, where a wearer's foot can be positioned. The upper 20 can include one or more closure elements, for example, laces 23. These laces 23 can be at least partially covered by and/or concealed by the metatarsal guard 40 and its components. The laces optionally can be disposed substantially under the metatarsal guard. In some cases, the laces can include uppermost laces 23U that extend upward and over the outer surfaces of the metatarsal guard 40. Optionally, the metatarsal guard 40 can include an upper lace guide 43G that extends outwardly from the remainder of the metatarsal guard to protect the exposed laces 23U from excessive wear. As an example, this guide 43G can extend outward, away from adjacent portions of the metatarsal guard farther than the laces so that an object falling on the metatarsal guard will engage the guide and an adjacent ridge element 65, rather than the laces themselves. In turn, this can prevent the laces from becoming damaged or excessively worn.

    [0035] The upper 20 can include a lower periphery that is attached to the sole assembly 20. For example, a lower peripheral allowance or edge 24 of the upper can be stitched, cemented, or otherwise fastened to a Strobel board (not shown) of the upper 20. The lower peripheral allowance and Strobel board can be joined with the sole assembly using adhesives, cement, injection molding, pour molding or any other technique used to join an upper and sole assembly.

    [0036] As illustrated in FIG. 1, the upper 20 can include a toe region 11, which is immediately adjacent an instep region 13. Generally, the toe region 11 covers the location of the upper where the toes are located. The instep region 13 extends above a region of the wearer's foot when inserted in the footwear 10 that corresponds to the metatarsal bones MB of the wearer's foot. As mentioned above, these bones can be broken when impacted by objects dropped on the wearer's foot from above. Thus, the metatarsal guard 40 herein provides enhanced protection to these metatarsal bones MB in the instep region 13, as described below.

    [0037] Optionally, the metatarsal guard 40 can include an integral, rigid protective toe element 90. As described below, this element can be constructed from some of the same materials as the guard and can be of a sufficient thickness to deflect forces and/or loads from objects dropped on the toe. The protective toe element 90 can be configured to extend throughout the toe region 11 of the wearer's foot generally extending rearwardly toward the arch region 14, but located substantially within the forefoot region 12 (FIG. 1) of the footwear 10. The element 90 can include a toe box 93 defining a void to receive toes of a wearer, a forwardmost portion 92 and a rearwardmost portion 91. The rearwardmost portion 91 can include a rear edge 91R.

    [0038] The upper 20 can include an upper material 24 which can be any conventional upper material, such as mesh, fabric, plastic, rubber, leather or other materials. The upper 20 can extend to and can terminate at the protective toe element 90, with the protective toe element forming an exterior, wearing portion of the upper. In other cases, the toe element 90 can be covered by other material of the upper. A portion of the upper and an inner liner can extend within and under the toe box of the element, bounding a portion of the void 21 inside the upper.

    [0039] Optionally, the upper can include raised upper protrusions 20A, 20B, 20C, 20D, 20D, 20E. The upper protrusions can be raised or can extend above surrounding upper exterior surface 21E of the upper for a preselected distance. The upper protrusions can be formed in a variety of manners. For example, they can be stamped or pressed portions of a leather or polymeric material. Alternatively, as shown, the upper protrusions can be formed from a molded mesh material having a foam backing thereunder and generally interior to the upper. The foam backing can be added to the mesh or some other fabric or material to provide additional shock protection to the wearer's foot and thus enhance impact absorption. In some cases the protrusions can be a rigid polymeric material, separately constructed from the metatarsal guard, as can be the remainder of the upper.

    [0040] As further shown, the raised protrusions can be in the form of polygonal structures, such as raised pyramids for example. The raised protrusions can include backbones. For example, backbone 20BB of the protrusion 20B can extend downward, away from the metatarsal guard toward the sole assembly 30. The other protrusions can be similarly formed and aligned, and can include similar backbones. In some cases, the raised upper protrusions can include uppermost portions 20BT, optionally in the form of points for tips. These tips can be pointed, as shown or more rounded or even polygonal depending on the application. These tips can be located at the uppermost extremities of the protrusions, farthest from the sole assembly and/or closest to the metatarsal guard 40. These uppermost portions 20BT of the upper protrusions can extend into gaps defined between cantilevered portions of different rigid elements. For example, as shown in FIGS. 1-3 and 7, an uppermost portion 20BT can extend into a gap G2 defined between adjacent cantilevered portions of the ridge elements 61 and 62. This uppermost portion 20BT of the upper protrusion 20B can transition and/or taper down to the remainder of the exterior surface 21E in that gap G2, diminishing in overall height and overall extension away from the remainder of the exterior surface 21E of the upper. As further shown in FIG. 7, the lower surface 60LS of the ridge elements, for example, the cantilevered portion 61M and 62M of the respective ridges 61 and 62, can be disposed over and above the exterior 21E of the upper. The upper protrusion 20B can extend within the gap G2 between the portions of the ridges. The backbone 20BB of the upper protrusion 20B can extend above the lower surface to 60LS of those ridge elements and in particular the cantilevered portions thereof in this region. At the very uppermost portion 20BT of the upper protrusion 20B, the protrusion and portion can lay below the lower surface 60LS of the ridge elements and the metatarsal guard 40 in general.

    [0041] Optionally, where the upper protrusions fit within the gaps adjacent the cantilevered portions, protection of the foot can continue past the metatarsal guard, and in particular, past the free ends of the optional cantilevered portions, or downward, below the metatarsal guard perimeter. This can increase deflection characteristics as well. Of course, in some applications, the upper protrusions can be eliminated, with the exterior of the upper adjacent the metatarsal guard 40 generally flat and/or contoured to the features of the foot.

    [0042] With reference to FIGS. 2-3, 5 and 6, the metatarsal guard 40 can include a central spine 50 that extends along the longitudinal axis LA of the footwear 10. The central spine 50 can include a spine width WS. This spine width can be continuous and can extend over the longitudinal axis LA of the footwear. In some cases, the spine width can range from about 1 mm to about 30 mm, inclusive, about 5 mm to about 30 mm, inclusive, or about 10 mm to about 25 mm, inclusive. Of course, other widths can be selected. The central spine can be integrally formed with and can hold together the multiple ridge elements 60, for example, the ridge elements 61-65. The ridge elements can all include respective ridge widths WR. Generally, the spine width WS can be less than each of the ridge widths WR. Optionally, the spine width WS can be in a ratio relative to the ridge width WR of less than 1:2, less than 1:3, or less than 1:4. The central spine 50 can serve as a connector between the respective ridges, holding those ridge elements in place.

    [0043] Portions of the central spine 50 can serve as a primary protection element across the uppermost portion of the instep 13 of the footwear. The ridge elements themselves can extend upward and above the portions 51, 52, 53, etc., of the central spine that connect adjacent ridge elements. For example, as shown in FIG. 2, the central spine portion 52 can join adjacent transverse ridge elements 61 and 62. The transverse ridge elements 61 and 62 can project upwardly a height H1 above the central spine portion 52. For example, the transition apexes 61A and 62A can extend upward, above the spine portion 52, by the height H1. This height H1 can be optionally at least 1 mm, at least 5 mm, at least 10 mm, between 1 mm and 20 mm, between 1 mm and 10 mm, inclusive, or between 5 mm and 15 mm, inclusive. With each of the respective transition apexes 61A and 62A extending upward, above the central part spine 50, the impact force of an object engaging the metatarsal guard 40 of the longitudinal axis can be dissipated and deflected. Further, where the apexes are pointed, angled or rounded, these apexes can reduce the overall surface area of the metatarsal guard 40 that is contacted by an object impacting the guard. The apexes thus can function to readily deflect an impacting object and allow it to slide off the apexes and guard quickly and efficiently, thus promoting deflection via the guard.

    [0044] As also shown in FIG. 2, the transition apexes of the ridge elements 60 can join and/or provide a transition between a front wall and a rear wall of each respective ridge element. For example, the first ridge element or lower ridge element 61 can include a front wall 61FW that extends upward at an angle to the transition apex 61A. A rear wall 61RW of that ridge element also can extend upward at an angle to that apex 61A. Similarly, the second ridge element 62 can include a front wall 62FW that transitions to a rear wall 62RW at a transition apex 62A. The transition apexes as can be generally rounded and can include a small radius. Of course, in other cases, the apexes can be angular, with the front wall and rear wall coming together at a corner or intersection at the apex. Each of the respective front and rear walls of the respective ridge elements can be planar, concave and/or convex, depending on the application and the location over the instep. As shown in FIGS. 3 and 6, each of the ridge elements can be attached to the next via the central spine. With that being the case, the central spine 50 and each of the ridge elements 60 can be formed as an integral monolithic one piece element. In some applications, the spine central spine and the ridge elements can be constructed in a layered form. For example, the ridges and central spine can in some cases be constructed from a first layer 61L1 that forms an exterior portion of those elements. This layer 61L1 can be a rigid but flexible polymeric or composite material. In some cases, this material can be a plastic, such as TPU. In some cases certain portions of the ridges and/or the central spine can include a second layer 61L2, also constructed of a rigid and flexible material, such as TPU, however that interior layer 61L2 can be softer than the exterior layer 61L1. In other constructions, the metatarsal guard components can include only a single layer that is of a uniform hardness or durometer.

    [0045] With reference to FIG. 3, the ridge elements 60 can extend transversely to the central spine 50, and as mentioned above, can include cantilevered portions. As an example, the lower or first ridge element 61 can include a lateral cantilevered portion 61L and a medial cantilevered portion 61M. By cantilevered, it is meant that these elements extend outward from the central spine in a free extending configuration, with there being gaps, forward and rearward of parts of each ridge. As a further example, the medial cantilevered portion 61M can extend outward, away from the central spine 50 to a free end 61ME. Forward of this medial cantilevered portion 61M, the ridge element 61 can be separated by a gap G1 from the protective toe element 90. Rearward of this medial cantilevered portion 61M, can be the gap G2 which separates that medial cantilevered portion 61M from a medial cantilevered portion 62M of the adjacent second ridge element 62 that is disposed upward from the first ridge element 61. These medial gaps G1 and G2 can allow the medial cantilevered portions to separate from one another slightly and flex relative one another when in a flexed mode as the footwear undergoes flexing during a gait cycle, for example, at toe off as shown in FIG. 4. There, the distance DF between adjacent free ends 61ME and 62ME has increased in the illustrated flexed mode versus a smaller distance DN between those ends when the guard is in a neutral mode, shown in FIG. 2.

    [0046] Each of the ridge elements can include lateral cantilevered portions as well as the medial cantilevered portions. As shown in FIG. 3, the lateral cantilevered portion 61L can extend outwardly in cantilevered manner to the free end 61LE. This cantilevered portion can be separated from the protective toe element 90 by a first lateral gap G1L, and separated from the cantilevered portion 62L of the second ridge element 62 by a second lateral gap G2L. The respective lateral gaps laying on opposite sides of the longitudinal axis LA, for example, on the lateral L and medial M sides, can mirror one another and can be similarly sized. Of course, where additional wear is anticipated on a particular side, for example, on a medial side of the footwear where that portion of the footwear engages an object frequently during a work activity, the gaps can be reduced in size on that side. Alternatively, the upper can include other structures, such as the upper protrusions described above, to provide enhanced protection and/or reduce wear in that area.

    [0047] As mentioned above, the footwear 10 can include a protective toe 90, shown in FIGS. 2-3. This protective toe can include a rearward edge 91R. This edge and generally the protective toe box 93 can be integrally formed with the metatarsal guard 40. Optionally, these two elements can be joined at a hinge 96 that connects the rearward edge to the first ridge element 61 and/or the central spine 50 of the metatarsal guard. This in turn can further improve deflection.

One type of open cell, breathable foam commercially available and suitable for the use in the current embodiments is sold under the trade name Poron® XRD™ Extreme Impact Protection foam, available from Rogers Corporation of Woodstock, Conn. Other foams, polymers, composites or materials may be substituted in this construction to provide an adequate internal metatarsal guard as desired.
