DETAILED DESCRIPTION
[0067] In the following, various embodiments of a set of building panels, often abbreviated herein as panels, such as floor panels, will be described with reference to, e.g.,
[0068] The first 1a and second 2b edge portions are configured to be joined to each other by a relative essentially vertical displacement of the first 1 and second 2 panels against each other, preferably comprising a folding displacement FD. Examples of such joining are shown in, e.g.,
[0069] The panels 1, 2 in the set may be rectangular. Preferably, the first 1a and second 2b edge portions are short edge portions. It is clear that the panels 1, 2 may further comprise opposing short edge portions 1b, 2a as shown in, e.g.,
[0070] The set may comprise additional panels, such as a plurality of panels. For example, and as illustrated in, e.g.,
[0071] The fourth edge portions 1d, 2d may comprise a further locking device configured to be joined to a perpendicularly arranged edge portion 1c, preferably a long edge portion, of the third panel 1 arranged on the subfloor 30 by angling, for example as shown in
[0072] It is emphasized that embodiments in which the opposing edge portions 1a, 1b, 2a, 2b are long edge portions and the opposing edge portions 1c, 2c, 1d, 2d are short edge portions are included herein mutatis mutandis. In yet some embodiments, the panels may be square.
[0073] In non-limiting examples, a panel thickness T, such as a maximal panel thickness, of any panel 1, 2, 1 herein may be 3.5-6.0 mm, preferably 4.0-5.5 mm. Preferably, the panel thickness T is determined without the inclusion of an underlay element 31 or an underlay member 32.
[0074] The panels 1, 2, 1 herein may be building panels, such as floor panels or wall panels, and may be configured to be arranged on, or connected to, a substructure, such as a subfloor 30. In preferred embodiments, the panels are floor panels configured to be arranged on and along a subfloor 30, preferably in a floating manner. The horizontal directions X, Y may extend in parallel with the substructure, such as the subfloor 30, and the vertical direction Z may extend perpendicularly thereto, see, e.g.,
[0075] A core 20 of the first 1 and second 2 panels, preferably of all panels in the set, may comprise a thermoplastic material, such as PVC, polyester, PE, PP, PS, TPU, PET, polyacrylate, methacrylate, PC, PVB, or PBT, or a combination thereof, and a filler, preferably an inorganic filler. In preferred embodiments, the core may comprise 20-40 wt % of a thermoplastic material, such as PVC, and 50-80 wt % of an inorganic filler, such as CaCO.sub.3, limestone, talc, fly ash, BaSO.sub.4, MgO, or a stone material. A degree of plasticizer in the core 20 may be less than 5 wt %, preferably less than 3 wt % or less than 1 wt %, and may be in the range of 0.1-5 wt %, 0.5-5 wt %, or 0.5-3 wt %. Generally herein, the core 20 may be dense or, alternatively, foamed. In any embodiment herein, the core 20 and/or the panel 1, 2 per se, may have an E module, of 2-12 GPa, such as 4-9 GPa or 3-7 GPa.
[0076] Any panel 1, 2 herein may comprise a top layer 21, such as a print layer 21a and/or a wear layer 21b, applied, such as bonded, to the core 20, see, e.g.,
[0077] By means of the locking device, the panels 1, 2 may be assembled to each other to obtain a locked state in which the first edge portion 1a of the first panel 1 and the second edge portion 2b of the second panel 2 are horizontally and vertically locked to each other.
[0078] The locking device comprises a locking element 3 extending upwards from a lower strip 4 provided in the first edge portion 1a, and a locking member 5 extending downwards from an upper strip 6 provided in the second edge portion 2b. The lower 4 and upper 6 strip may protrude horizontally outwards from a lower and upper portion of the first 1a and second 2b edge portion, respectively. In non-limiting examples, a, preferably maximal, thickness TL of the lower strip 4 inwardly of the locking element 3 may be 0.8-3.0 mm. The locking element 3 is configured to be arranged in a locking groove 9 provided in the second edge portion 2b, and the locking member 5 is configured to be arranged in a locking cavity 10 provided in the first edge portion 1a. The locking element 3, such as an inner portion 3a thereof, may extend vertically to a height HE from the rear side 1g. Moreover, the locking member 5, such as an inner portion 5a thereof, may extend vertically to a height HM from the rear side 2g. HE may exceed HM such that a horizontal locking may be provided. For example, HE>1.4.Math.HM, such as HE>1.6.Math.HM or HE>1.8.Math.HM. A larger HE and/or a lower HM allows for the locking member 5 to cooperate with the locking element 3 in an earlier stage of the joining. In non-limiting examples, the height HE may be 1.5-4.0 mm and/or the height HM may be 1.0-3.0 mm.
[0079] Alternatively, or additionally, the locking member 5 may extend from the front side 2f by more than half, such as exceeding 0.6 or even exceeding 0.7, a panel thickness T.
[0080] The thickness TL may in some embodiments be less than 2 mm, such as 0.8-2 mm. Thereby, the lower strip 4 may become more resilient.
[0081] It is understood that the locking element 3, locking member 5, locking groove 9, and locking cavity 10 may extend along the first 1a and second 2b edge portions, e.g., along the first horizontal direction X, such as along substantially their entirety.
[0082] An upper portion 1e of the first edge portion 1a may be configured to cooperate, such as engage, with an upper portion 2e of the second edge portion 2b in the locked state of the panels 1, 2. For example, the upper portions 1e, 2e may comprise joining surfaces 18, 19 extending substantially vertically (see, e.g.,
[0083] The upper portion 1e may in some embodiments comprise a shelf portion 11 and the upper portion 2e may comprise a lap portion 12, see, e.g.,
[0084] It is emphasized that overlapping upper portions 1e, 2e are optional and that the upper portions 1e, 2e, such as the joining surfaces 18, 19, in some embodiments may extend essentially vertically, see, e.g.,
[0085] The locking element 3 and the locking member 5 are configured to cooperate, such as engage, for horizontal locking of the first 1a and second 2b edge portions. Preferably, the inner portions 3a, 5a cooperate, such as engage, with each other in the locked state. Optionally, the horizontal locking may be further provided by the upper portions 1e, 2e cooperating, such as engaging, with each other.
[0086] The locking device further comprises a protrusion 7 and a groove 8 arranged in the first 1a and second 2b edge portions. The protrusion 7 may be integrally formed with the second edge portion 2b, such as with the core 20. Moreover, the protrusion 7 may protrude, preferably horizontally, outwards from the second edge portion 2b and the groove 8 may be arranged in the first edge portion 1a. For example, the protrusion may be substantially shaped as a bulb, but other shapes are equally conceivable, such as a substantially triangular, rectangular, or polygonal shape. In non-limiting examples, a width WP of the protrusion 7 herein may be 0.08-1.0 mm. Preferably, WP is determined from a vertical plane V3 extending along an outer portion 5c of the locking member 5, such as along a lowermost outer portion thereof, cf.
[0087] The protrusion 7 and the groove 8 are configured to cooperate, such as engage, for vertical locking of the first 1a and second 2b edge portions. An upper cooperating surface 7a of the protrusion 7 may cooperate with an upper cooperating surface 8a of the groove 8 in the locked state. The upper cooperating surface(s) 7a and/or 8a may be at least partially planar. The upper cooperating surface 7a and/or 8a, such as the planar portion, may form a locking angle ? of 0?-60? or 0?-45?, preferably 10?-50?, such as 10?-45? or 15?-35?, with respect to the second horizontal direction Y. For example, in
[0088] The protrusion 7, preferably a horizontally outermost portion thereof, may be provided horizontally inside of the vertical plane V0 with respect to the second panel 2.
[0089] In a first example, the upper cooperating surfaces 7a, 8a, such as the respective locking angles ?, are essentially parallel with each other. In a second example, the upper cooperating surfaces 7a, 8a are non-parallel with each other, preferably such that the locking angle ? of the upper cooperating surface 7a is lower than the locking angle ? of the upper cooperating surface 8a. Thereby, the vertical locking function may be provided in a horizontally deeper part of the groove 8. Alternatively, however, the locking angle ? of the upper cooperating surface 8a may be lower than the locking angle ? of the upper cooperating surface 7a. In either case of the second example, a difference between the non-parallel upper cooperating surfaces 7a, 8a, such as between the respective locking angle ?, may be 1?-30?, preferably 2?-15?, more preferably 3?-7?.
[0090] The groove 8 may be arranged between an upper 8c and a lower 8d lip provided above and below the groove 8, respectively. The upper lip 8c and the lower lip 8d may extend horizontally outwards from a vertical plane V1 extending along an innermost portion of the first edge portion 1a provided at or below the shelf portion 11, cf.
[0091] Preferably, a lower surface 7b of the protrusion 7 is at least partially, such as entirely, separated from a lower surface 8b of the groove 8 in the locked state. Optionally, the locking device may further comprise the overlapping cooperating surfaces 11a, 12a for vertical locking of the first 1a and second 2b edge portions.
[0092] In some embodiments herein, e.g., in any of
[0093] At least a part of a resilience of the locking member 5 may in some embodiments be accomplished by means of a residual groove portion 9c of the locking groove 9 that is formed in the locked state. A top portion 3b of the locking element 3 and an upper wall 9a of the locking groove 9 may be separated from each other and may define the residual groove portion 9c.
[0094] In some embodiments, as shown in, e.g.,
[0095] In non-limiting examples, the depth DG of the locking groove 9 may be 1.5-4.0 mm. DG may be a maximal depth of the locking groove, such as from the rear side 2g to an innermost portion 9b of the locking groove. The depth DG and the innermost portion 9b may be determined along the vertical direction Z. A horizontal plane HG may extend through the innermost portion 9b.
[0096] As shown in, e.g.,
[0097] The inner portion 3a and the top portion 3b of the locking element 3 may be arranged at an angle with respect to each other, such as at essentially a right angle (see, e.g.,
[0098] Optionally, there may be a chamfer 14 arranged in the inner portion 3a. The chamfer 14 may be planar and may form an angle ? against the second horizontal direction Y, see, e.g.,
[0099] As shown in, e.g.,
[0100] A width WG of a bottom portion 10b of the locking cavity 10, optionally including the recess 17, may essentially correspond to or may exceed a width WM of the locking member 5. The width WM (WG) may be a maximal width of the locking member 5 (bottom portion 10b).
[0101] In non-limiting examples, a preferably maximal, width WE, WM of the locking element 3 and/or the locking member 5 may be 1.0-4.0 mm, such as 1.5-3.0 mm.
[0102] A ratio between an extension ES of the lower strip 4 and the panel thickness T of the first panel 1 may be in the range of 1:2.5 to 1.8:1, preferably 1:1.8 to 1.8:1 or 1:1.4 to 1.4:1. The extension ES may be an extension from the innermost portion 10a of the locking cavity 10 to an outermost portion 4a of the lower strip 4, cf.
[0103] In some embodiments, the first 1 and second 2 panels are configured to assume a contacting joining position during the joining in which the upper portions 1e, 2e cooperate, such as engage, with each other while the protrusion 7 is located, preferably entirely, vertically above the groove 8, see, e.g.,
[0104] Preferably, HE exceeds HM+OC for implementing the contacting and/or the locking joining position. If the panels 1, 2 comprise a bevel 15, 16 (see below), the vertical extension of the bevel BV at the upper portions 1e, 2e may be disregarded so that HE preferably exceeds HM+OC-BV, cf.,
[0105] The shelf portion 11 may in some embodiments comprise a shelf recess 13 for housing at least a portion of the protrusion 7 during the joining of the first 1a and second 2b edge portions, see. e.g.,
[0106] The shelf recess 13 may be defined by a recess wall 13a disposed in the first edge portion 1a. The recess wall 13a may be formed in or above the upper lip 8c. The recess wall 13a may assume various shapes. As shown in
[0107] The shelf recess 13 may at least in some embodiments be needed for implementing said contacting joining position and/or locking joining position. Indeed, by means of the shelf recess 13 the upper portions 1e, 2e may come closer to each other during an initial part of the joining.
[0108] The shelf recess 13 may extend below the overlapping cooperating surface 11a. In the locked state, the shelf recess 13 may be further defined by an upper wall segment 13c provided inwardly of the overlapping cooperating surface 12a and/or by an opposing recess wall 13b disposed in the second edge portion 2b, preferably below the lap portion 12. For example, the opposing recess wall 13b may be provided essentially in parallel with the vertical direction Z.
[0109] In some embodiments, however, the upper portions 1e, 2e may only cooperate with each other in the locked state, and may be separated from each other during at least an initial part of the joining, see, e.g.,
[0110] The locking member 5 may generally herein also be bendable inwards (see arrow B3) with respect to the second panel 2, cf.
[0111] As shown in
[0112] Alternatively, or additionally, to the bevel 15, 16, and as illustrated in
[0113] In any embodiment herein, there may a space S between the locking member 5 and the bottom portion 10b of the locking cavity 10 in the locked state, see, e.g.,
[0114] In some embodiments, however, and as shown in
[0115] Hence, the vertical locking may herein be provided by two pairs of contact surfaces C1, C2, preferably corresponding to the overlapping cooperating surfaces 11a, 12a and the upper cooperating surfaces 7a, 8a, and optionally an additional pair of contact surfaces C3, preferably corresponding to the engagement between the locking member 5 and the bottom portion 10b. Alternatively, the vertical locking may herein be provided by two pairs of contact surfaces C2, C3, preferably corresponding to the upper cooperating surfaces 7a, 8a and the engagement between the locking member 5 and the bottom portion 10b, cf., e.g.,
[0116] Optionally, and as mentioned above, the cooperation between inclined inner portions 3a, 5a may provide an additional pair of contact surfaces C4 for vertical locking, with or without a space S, cf.
[0117] The panels in the set may typically have a variation of the panel thickness T, which may warrant a compensating design of the locking device, especially for floor panels. For instance, the second edge portion 2b may in any embodiment herein comprise a calibration groove 22, preferably provided horizontally inwards of the locking groove 9, cf.
[0118] In some embodiments, and as shown in
[0119] In some embodiments, as shown in
[0120] The fourth edge portion 2d of the second panel 2 may assume an angled joining state with respect to a third edge portion 1c of a third panel 1, in which the edge portions 1c, 2d are partially joined to each other, preferably while the second edge portion 2b of the second panel 2 is joined to a first edge portion 1a of a first panel 1 arranged on the subfloor 30, cf.
[0121] In the angled joining state, a relative angle RA between the front sides 2f, 1f of the second 2 and third 1 panels may be smaller than a coupling angle, which for example may be 20?, such as 10? or sometimes even 8?. Alternatively, or additionally, at least two, such as three or four, pairs of contact surfaces D1, D2, D3, D4 of the further locking device in the edge portions 1c, 2d may cooperate with each other in the angled joining state. In the angled joining state, it may be difficult, or sometimes even practically impossible, to displace the edge portions 1c, 2d along each other, or in other words, difficult to displace the edge portions 1a, 2b with respect to each other, preferably along the second horizontal direction Y. Indeed, the resulting interacting frictional forces may become too large in the angled joining state. It may be particularly difficult for panels 1, 1, 2 comprising a core 20 of thermoplastic material, such as PVC, and a high degree, such as 50-80 wt %, of an inorganic filler.
[0122] When it is difficult to displace the edge portions 1c, 2d along each other as explained above, it is particularly advantageous to utilize a locking device in the first 1a and second 2b edge portions allowing for a contacting and/or locking joining position. Indeed, by substantially horizontally aligning the upper portions 1e, 2e, such as along the second direction Y, before the protrusion 7 enters the groove 8, less, or even no, displacement of the second panel 2 along the fourth edge portion 2d may be needed for joining the edge portions 1a, 2b.
[0123] With reference to, e.g.,
[0124]
[0125] In some embodiments, and as shown in, e.g.,
[0126] Preferably, as shown in, e.g.,
[0127] The protrusion 7, such as the upper cooperating surface 7a, may be arranged vertically below the tongue 27, such as under the bottom surface 27b, see
[0128] This is to be contrasted with
[0129] In view of the above, e.g., in relation to
[0130] It is noted that the enlarged views Q1, Q2 in
[0131] In some embodiments, the locking device provided in the first 1a and second 2b edge portions in the form of short edge portions may provide an unsatisfactory locking function, for example by being too flexible. For example, this may occur when the panels are too resilient in a region around the edge portions 1a, 2b. Therefore, the locking device of the short edge portions may have to be complemented by a horizontal further locking device in the third 1c and/or fourth 1d, 2d edge portions in the form of long edge portions. Preferably, increased frictional forces between pairs of contact surfaces D1, D2, D3, D4 of the edge portions 1d, 2d, 1c may be provided, cf.
[0132] In some embodiments, and as shown in
[0133] In some embodiments, and as shown in
[0134] The panels 1, 2 in the set may in some embodiments comprise a pre-attached underlay member 32, such as a foam or cork, see, e.g.,
[0135] By having such an underlay element 31 or underlay member 32, at least some degree of sound dampening and/or increased comfort of the set arranged on the subfloor 30 may be provided. A density ?.sub.u of the underlay element 31 or underlay member 32 may be lower than 80% of a density ?.sub.c of the core 20 of the panel 1, 2, optionally being configured to be arranged in contact therewith.
[0136] Either of the underlay element 31 or underlay member 32 may be, or may comprise, a PS foam, such as extruded PS (XPS), a PE foam, such as expanded PE (EPE) or cross-linked PE foam (XLPE), a PET foam, an irradiated cross-linked PE or PP foam (IXPE foam or IXPP foam), an EVA foam, a polyolefin (PO) foam, such as cross-linked PO foam (XLPO), a foam rubber, or a cork-based underlay, such as a cork sheet.
[0137] Aspects of the disclosure have mainly been described above with reference to a few embodiments. However, as is readily appreciated by a person skilled in the art, other embodiments than the ones disclosed above are equally possible within the scope of the disclosure. For instance, it is understood that the embodiments described herein in relation to floor panels are equally conceivable for any building panel, such as wall panel. Moreover, an underlay member 32, such as that shown in
EXAMPLE
[0138] A locking configuration was tested on a first G1 and a second G2 group of samples of first and second panels in the form of SPC panels having a thickness T of 5 mm. The samples in each group G1, G2 comprised a recess and a width WP of the protrusion of was 0.2 mm. In the samples of the first group G1, the protrusion extended along the entire second edge portion to the corner portion 33 as in
