    Abstract

    A glass composition for flat cross-section glass fiber includes 50.00 to 60.00% by mass of SiO.sub.2, 9.00 to 18.00% by mass of Al.sub.2O.sub.3, 3.00 to 9.00% by mass of B.sub.2O.sub.3, 15.00 to 30.00% by mass of CaO, 0.10 to 5.00% by mass of MgO, 0.01 to 1.00% by mass of Fe.sub.2O.sub.3, 0.01 to 1.00% by mass of TiO.sub.2, and 0.10 to 2.00% by mass in total of Na.sub.2O and K.sub.2O, in which K.sub.2O/Na.sub.2O is 0.05 or more and less than 0.50, MgO/Fe.sub.2O.sub.3 is 4.10 or more and less than 10.00, and the contents C, M, and T, of CaO, MgO, and TiO.sub.2, and the total content NK of Na.sub.2O and K.sub.2O satisfy the following formula (1). 3.00(CMT/NK).sup.1/23.75 (1)

    Claims

    1. A glass composition for flat cross-section glass fiber, comprising: SiO.sub.2 in a range of 50.00 to 60.00% by mass, Al.sub.2O.sub.3 in a range of 9.00 to 18.00/by mass, B.sub.2O.sub.3 in a range of 3.00 to 9.00% by mass, CaO in a range of 15.00 to 30.00% by mass, MgO in a range of 0.10 to 5.00% by mass, Fe.sub.2O.sub.3 in a range of 0.01 to 1.00% by mass, TiO.sub.2 in a range of 0.01 to 1.00% by mass, and Na.sub.2O and K.sub.2O in a range of 0.10 to 2.00% by mass in total, with respect to a total amount of the glass composition for flat cross-section glass fiber, wherein a ratio (K.sub.2O/Na.sub.2O) of a content of K.sub.2O to a content of Na.sub.2O is in a range of 0.05 or more and less than 0.50, a ratio (MgO/Fe.sub.2O.sub.3) of a content of MgO to a content of Fe.sub.2O.sub.3 is in range of 4.10 or more and less than 10.00, and C, M, T, and NK satisfy following formula (1) when a content of CaO is designated as C, the content of MgO is designated as M, a content of TiO.sub.2 is designated as T, and a total content of Na.sub.2O and K.sub.2O is designated as NK: 3 .00 ( C M T / NK ) 1 / 2 3 .75 .     2. Flat cross-section glass fiber, comprising a plurality of flat cross-section glass filaments each having a flat cross-sectional shape comprising a major axis having a length in a predetermined range and a minor axis having a length in a predetermined range, wherein the flat cross-section glass filaments are each formed from the glass composition for flat cross-section glass fiber according to claim 1.

    3. A method for manufacturing flat cross-section glass fiber from a glass raw material comprising a glass recycling material, the method comprising: obtaining a flat cross-section glass filament having a flat cross-sectional shape comprising a major axis having a length in a predetermined range and a minor axis having a length in a predetermined range by using a glass raw material comprising a glass recycling material; and bundling a plurality of the flat cross-section glass filaments, wherein the glass raw material comprises the glass recycling material in a range of 1.0 to 50.0% by mass with respect to a total amount, and the flat cross-section glass filament comprises SiO.sub.2 in a range of 50.00 to 60.00% by mass, Al.sub.2O.sub.3 in a range of 9.00 to 18.00% by mass, B.sub.2O.sub.3 in a range of 3.00 to 9.00% by mass, CaO in a range of 15.00 to 30.00% by mass, MgO in a range of 0.10 to 5.00% by mass, Fe.sub.2O.sub.3 in a range of 0.01 to 1.00% by mass, TiO.sub.2 in a range of 0.01 to 1.00% by mass, and Na.sub.2O and K.sub.2O in a range of 0.10 to 2.00% by mass in total, with respect to a total amount of the flat cross-section glass filament, a ratio (K.sub.2O/Na.sub.2O) of a content of K.sub.2O to a content of Na.sub.2O is in a range of 0.05 or more and less than 0.50, a ratio (MgO/Fe.sub.2O.sub.3) of a content of MgO to a content of Fe.sub.2O.sub.3 is in a range of 4.10 or more and less than 10.00, and a content C of CaO, a content M of MgO, a content T of TiO.sub.2, and a total content NK of Na.sub.2O and K.sub.2O satisfy following formula (1): 3 .00 ( C M T / NK ) 1 / 2 3 . 7 5 ( 1 )

    DESCRIPTION OF EMBODIMENTS

    [0020] The glass composition for flat cross-section glass fiber of the present embodiment includes SiO.sub.2 in the range of 50.00 to 60.00% by mass, Al.sub.2O.sub.3 in the range of 9.00 to 18.00% by mass, B.sub.2O.sub.3 in the range of 3.00 to 9.00% by mass, CaO in the range of 15.00 to 30.00% by mass, MgO in the range of 0.10 to 5.00% by mass, Fe.sub.2O.sub.3 in the range of 0.01 to 1.00% by mass, TiO.sub.2 in the range of 0.01 to 1.00% by mass, and Na.sub.2O and K.sub.2O in the range of 0.10 to 2.000% by mass in total, with respect to the total amount of the glass composition for flat cross-section glass fiber, in which the ratio (K.sub.2O/Na.sub.2O) of the content of K.sub.2O to the content of Na.sub.2O is in the range of 0.05 or more and less than 0.50, the ratio (MgO/Fe.sub.2O.sub.3) of the content of MgO to the content of Fe.sub.2O.sub.3 is in the range of 4.10 or more and less than 10.00, and C, M, T, and NK satisfy the following formula (1) when the content of CaO is designated as C, the content of MgO is designated as M, the content of TiO.sub.2 is designated as T, and the total content of Na.sub.2O and K.sub.2O is designated as NK:

    [0021] According to the glass composition for flat cross-section glass fiber of the present embodiment, when the contents of SiO.sub.2, Al.sub.2O.sub.3, B.sub.2O.sub.3, CaO, MgO, Fe.sub.2O.sub.3 and TiO.sub.2 and the total content of Na.sub.2O and K.sub.2O, with respect to the total amount of the glass composition for flat cross-section glass fiber, and the ratio (K.sub.2O/Na.sub.2O) of the content of K.sub.2O to the content of Na.sub.2O and the ratio (MgO/Fe.sub.2O.sub.3) of the content of MgO to the content of Fe.sub.2O.sub.3 are each in the above-mentioned range, and C, M, T, and NK satisfy the formula (1), flat cross-section glass fiber comprising excellent flattening stability, flattening ratio stability and glass fiber spinning stability can be obtained even when such flat cross-section glass fiber is manufactured with a glass recycling material.

    [0022] When the glass composition for flat cross-section glass fiber of the present embodiment has a content of SiO.sub.2 of less than 50.00% by mass with respect to the total amount of the glass composition for flat cross-section glass fiber, the mechanical strength of the flat cross-section glass fiber formed from the glass composition for flat cross-section glass fiber is greatly reduced and resin composition reinforcement properties of the flat cross-section glass fiber are impaired. When the content of SiO.sub.2 is more than 60.00% by mass, the 1000 poise temperature and the liquid phase temperature of the glass composition for flat cross-section glass fiber increase and manufacturing of flat cross-section glass fiber is made difficult.

When the content of B.sub.2O.sub.3 is more than 9.00% by mass, in the case where the amount of a volatile component from a molten product of the glass composition for flat cross-section glass fiber increases and thus the operation period extends for a long period, which leads to deterioration of spinning productivity or shortening of the furnace life, and thus desired productivity cannot be achieved.

    [0027] The glass composition for flat cross-section glass fiber of the present embodiment has a content of B.sub.2O.sub.3 with respect to the total amount of the glass composition for flat cross-section glass fiber preferably in the range of 4.60 to 7.90% by mass, more preferably in the range of 4.70 to 7.00% by mass, still more preferably in the range of 4.80 to 6.80% by mass, particularly preferably in the range of 5.00 to 6.50% by mass, especially preferably in the range of 5.10 to 6.4% by mass, and most preferably in the range of 5.55 to 5.94% by mass.

    [0037] The glass composition for flat cross-section glass fiber of the present embodiment has a total content of Na.sub.2O and K.sub.2O with respect to the total amount of the glass composition for flat cross-section glass fiber preferably in the range of 0.20 to 1.80% by mass, more preferably in the range of 0.30 to 1.50% by mass, still more preferably in the range of 0.40 to 1.20% by mass, particularly preferably in the range of 0.51 to 1.10% by mass, and most preferably in the range of 0.60 to 0.94% by mass.

When the ratio (K.sub.2O/Na.sub.2O) of the content of K.sub.2O to the content of Na.sub.2O is more than 0.50, sufficient refining of a molten product of the glass composition for flat cross-section glass fiber is made difficult and the flattening stability of the glass composition for flat cross-section glass fiber deteriorates.

    [0039] The ratio (K.sub.2O/Na.sub.2O) of the content of K.sub.2O to the content of Na.sub.2O in the glass composition for flat cross-section glass fiber of the present embodiment is preferably in the range of 0.07 or more and 0.44 or less, more preferably in the range of 0.08 or more and 0.40 or less, still more preferably in the range of 0.09 or more and 0.36 or less, particularly preferably in the range of 0.10 or more and 0.035 or less, especially preferably in the range of 0.11 or more and 0.33 or less, and most preferably in the range of 0.12 or more and 0.32 or less.

    [0040] When the ratio (MgO/Fe.sub.2O.sub.3) of the content of MgO to the content of Fe.sub.2O.sub.3 in the glass composition for flat cross-section glass fiber of the present embodiment is less than 4.10, a molten product of the glass composition for flat cross-section glass fiber is colored to cause deterioration of molting properties of the molten product and deterioration of the flattening ratio stability. When the ratio (MgO/Fe.sub.2O.sub.3) of the content of MgO to the content of Fe.sub.2O.sub.3 is 10.00 or more, molting properties of a molten product of the glass composition for flat cross-section glass fiber deteriorate and the flattening ratio stability deteriorates.

    [0041] The ratio (MgO/Fe.sub.2O.sub.3) of the content of MgO to the content of Fe.sub.2O.sub.3 in the glass composition for flat cross-section glass fiber of the present embodiment is preferably in the range of 4.30 to 9.94, more preferably in the range of 6.60 to 9.40, and still more preferably in the range of 7.10 to 8.90.

When the value of (CMT/NK).sup.1/2 is more than 3.75, a Cr-based crystal substance which is responsible for cut of the glass filaments constituting the flat cross-section glass fiber during glass fiber spinning, specifically, an uvarovite crystal tends to be easily generated and the glass fiber spinning stability deteriorates.

    [0043] The value of (CMT/NK).sup.1/2 in the glass composition for flat cross-section glass fiber of the present embodiment is preferably in the range of 3.03 to 3.65, more preferably in the range of 3.04 to 3.40, and still more preferably in the range of 3.05 to 3.15.

    [0044] The glass composition for flat cross-section glass fiber of the present embodiment may include F.sub.2 in the range of 0% by mass or more and less than 1.00% by mass with respect to the total amount of the glass composition for flat cross-section glass fiber. In order that the glass composition for flat cross-section glass fiber of the present embodiment has the above glass composition based on components included in the glass recycling material, and the mineral material or the ore-derived purified material, the content of each component, and the amount of each component volatilized in the melting process during formation of a glass raw material, the content ratio of the glass recycling material and the mineral material or the ore-derived purified material is determined.

    [0047] Examples of the glass recycling material can include waste glass fiber by reason of cut, quality deficiencies, standard incompatibility, and the like in the manufacturing process of glass fiber, or glass fiber recovered from a glass fiber-reinforced resin composition, which is pulverized after removal of any organic component attached onto the surface, by burning or the like. The glass recycling material is preferably, for example, a glass recycling material recovered from a glass fiber-reinforced resin composition including E glass fiber.

    [0051] Regarding measurement of the content of each component in the glass composition for flat cross-section glass fiber of the present embodiment, the content of Li as the light element can be measured with an ICP emission spectroscopic analyzer. The contents of the other elements can be measured with a wavelength dispersive X-ray fluorescence analyzer.

    [0052] Examples of the measurement method can include the following method. First, a glass batch is placed in a platinum crucible, and while held in an electric furnace at a temperature of 1650 C. for 6 hours, is melted with stirring to obtain a homogeneous molten glass. Regarding other elements, the glass powder is molded into a disc shape by a pressing machine and then quantitatively analyzed using a wavelength dispersive X-ray fluorescence analyzer. The quantitative analysis with a wavelength dispersive X-ray fluorescence analyzer can be made specifically by producing a sample for a calibration curve, based on results measured by a fundamental parameter method and performing a calibration curve method. The content of each component in the sample for a calibration curve can be quantitatively analyzed with an TCP emission spectroscopic analyzer.
