    Abstract

    A modified blocked polyisocyanate, which is a blocked polyisocyanate modified with a hydroxyl group-containing quaternary ammonium salt (I) represented by the following formula (I).

    Claims

    1. A modified blocked polyisocyanate which is a blocked polyisocyanate modified with a hydroxyl group-containing quaternary ammonium salt (I) represented by the following formula (I): ##STR00011## wherein, in the formula (I), R.sup.1 and R.sup.2 each independently represent a monovalent hydrocarbon group having 1 to 8 carbon atoms; R.sup.3 represents a monovalent hydrocarbon group having 1 to 16 carbon atoms, optionally having an ether group, a thioether group, or a tertiary amino group; any two or three of R.sup.1 to R.sup.3 may be bonded together to form a ring; R.sup.4 represents a hydrogen atom or a monovalent hydrocarbon group having 1 to 8 carbon atoms; R.sup.5 represents a divalent hydrocarbon group having 1 to 16 carbon atoms; and X-represents a monovalent anionic group.

    2. The modified blocked polyisocyanate according to claim 1, wherein the R.sup.1, the R.sup.2, and the R.sup.3 each independently are a monovalent hydrocarbon group having 1 to 3 carbon atoms.

    3. The modified blocked polyisocyanate according to claim 1, wherein the anionic group is a fatty acid group having 1 to 12 carbon atoms, a monoalkyl carbonate group having an alkyl group having 1 to 8 carbon atoms, or a hydroxyl group.

    4. The modified blocked polyisocyanate according to claim 1, comprising a structure derived from an aliphatic polyisocyanate having an aliphatic hydrocarbon group having 4 to 6 carbon atoms, or a derivative of the aliphatic polyisocyanate.

    5. The modified blocked polyisocyanate according to claim 1, having at least one group selected from the group consisting of an isocyanate group blocked with an oxime-based blocking agent, an isocyanate group blocked with a pyrazole-based blocking agent, and an isocyanate group blocked with an imidazole-based blocking agent.

    6. The modified blocked polyisocyanate according to claim 1, which is a reaction product of a blocked polyisocyanate having a free isocyanate group and the hydroxyl group-containing quaternary ammonium salt (I), or a derivative of the reaction product.

    7. A method for producing the modified blocked polyisocyanate according to claim 1, the method comprising: reacting a blocked polyisocyanate having a free isocyanate group with the hydroxyl group-containing quaternary ammonium salt (I).

    8. A coating composition comprising a base agent and a curing agent, wherein the curing agent comprises the modified blocked polyisocyanate according to claim 1.

    9. A coating film formed from the coating composition according to claim 8.

    10. A method for forming a coating film, the method comprising: applying the coating composition according to claim 8 to a substrate and curing by heating at 100 to 140 C.

    DETAILED DESCRIPTION

    [0025] Hereinafter, exemplary embodiments of the present disclosure will be described. However, the present disclosure is not limited to the following embodiments in any way. In this specification, a numerical range indicated using to indicates a range including the numerical values described before and after to as the minimum value and the maximum value, respectively. Unless otherwise specified, the units of the numerical values described before and after to are the same. In addition, the upper limit values and lower limit values described individually can be combined arbitrarily.

    <Modified Blocked Polyisocyanate>

    [0026] A modified blocked polyisocyanate according to one embodiment of the present disclosure is a blocked polyisocyanate modified with a hydroxyl group-containing quaternary ammonium salt represented by the following formula (I) (hereinafter, also referred to as hydroxyl group-containing quaternary ammonium salt (I)).

    [0028] According to the above-mentioned modified blocked polyisocyanate, a novel coating composition having excellent curability can be obtained. That is, according to the above-mentioned modified blocked polyisocyanate, a coating composition can be obtained that can form a coating film with good hardness and good gel fraction even when a baking treatment is performed at a temperature of 140 C. or lower (for example, 100 to 140 C.). In addition, since the above-mentioned modified blocked polyisocyanate can itself function as a deblocking catalyst, it can dissociate the blocking agent by heating to generate isocyanate groups (free isocyanate groups) even in the absence of a deblocking catalyst. Therefore, according to the above-mentioned modified blocked polyisocyanate, it is also possible to obtain a coating composition that is less likely to cause coloration of the coating film due to a deblocking catalyst such as a quaternary ammonium salt.

    [0029] The modified blocked polyisocyanate has, for example, an isocyanate group blocked with a blocking agent (hereinafter, also referred to as a blocked isocyanate group) and an isocyanate group modified with the hydroxyl group-containing quaternary ammonium salt (I) (hereinafter, also referred to as a modified isocyanate group). The modified blocked polyisocyanate may have a structure derived from an unblocked polyisocyanate. That is, the modified blocked polyisocyanate may have a structure derived from an unblocked polyisocyanate, a blocked isocyanate group, and a modified isocyanate group.

    (Unblocked Polyisocyanate)

    [0030] The unblocked polyisocyanate is a polyisocyanate that does not have the above-mentioned blocked isocyanate group. The unblocked polyisocyanate has a plurality of isocyanate groups (free isocyanate groups). Examples of the unblocked polyisocyanate include aromatic polyisocyanates, aliphatic polyisocyanates, alicyclic polyisocyanates, and their polyisocyanate derivatives. Examples of the derivatives include isocyanurates, allophanates, biurets, and the like.

    [0031] From the viewpoint of improving the yellowing resistance of the cured coating film, the unblocked polyisocyanate may be a polyisocyanate that does not have an aromatic ring, that is, a non-aromatic polyisocyanate. Examples of the non-aromatic polyisocyanate include aliphatic polyisocyanates such as hexamethylene diisocyanate, tetramethylene diisocyanate, 2-methyl-pentane-1,5-diisocyanate, 3-methyl-pentane-1,5-diisocyanate, lysine triisocyanate, and trioxyethylene diisocyanate; alicyclic polyisocyanates such as isophorone diisocyanate, cyclohexyl diisocyanate, hydrogenated diphenylmethane diisocyanate, norbornane diisocyanate, hydrogenated tolylene diisocyanate, hydrogenated xylene diisocyanate, and hydrogenated tetramethylxylene diisocyanate; and derivatives thereof. Examples of the derivatives include isocyanurates, allophanates, biurets, and the like. The derivative may be an isocyanate group-containing prepolymer obtained by the reaction of the above polyisocyanate and a polyol, and may also be a derivative of the prepolymer (for example, an isocyanurate, an allophanate, a biuret, or the like). As the polyol, for example, a diol having 2 to 9 carbon atoms is used. Examples of such a diol include ethylene glycol, 1,2-propanediol, 1,3-propanediol, 1,2-butanediol, 1,3-butanediol, 1,4-butanediol, and 1,5-pentanediol.

    [0032] From the viewpoint of further improving curability, the unblocked polyisocyanate may include an aliphatic polyisocyanate having an aliphatic hydrocarbon group having 4 to 6 carbon atoms or a derivative thereof, and from the viewpoint of still further improving curability, it may include hexamethylene diisocyanate or a derivative thereof. In other words, the modified blocked polyisocyanate may have a structure derived from an aliphatic polyisocyanate having an aliphatic hydrocarbon group having 4 to 6 carbon atoms or a derivative thereof, and may have a structure derived from hexamethylene diisocyanate or a derivative thereof. The derivative of an aliphatic polyisocyanate having an aliphatic hydrocarbon group having 4 to 6 carbon atoms (for example, hexamethylene diisocyanate) may be at least one selected from the group consisting of an isocyanurate, an allophanate, and a biuret. These derivatives may be derivatives of the above-mentioned isocyanate group-containing prepolymer. Among these, when the derivative of hexamethylene diisocyanate is an isocyanurate, a higher coating film hardness tends to be obtained. When the unblocked polyisocyanate includes an isocyanurate, from the viewpoint of further improving the coating film hardness, the content of the isocyanurate trimer (isocyanurate trimer content) based on the total mass of the unblocked polyisocyanate may be 50 mass % or more, and the content of isocyanurate groups (isocyanurate group content) relative to the total (100 mol %) of isocyanurate groups and allophanate groups in the unblocked polyisocyanate may be more than 80 mol %. The upper limit of the isocyanurate trimer content may be 80 mass %, and the upper limit of the isocyanurate group content may be 99 mol %.

    (Blocked Isocyanate Group)

    [0033] The blocked isocyanate group is an isocyanate group blocked with a blocking agent. The blocked isocyanate group may have a structure derived from a blocking agent. The blocked isocyanate group can also be rephrased as a group formed by the reaction between a blocking agent and an isocyanate group.

    [0034] Examples of the blocking agent include alcohol-based blocking agents such as methanol, ethanol, n-butanol, isobutanol, 2-ethylhexanol, butyl cellosolve, propylene glycol monomethyl ether, ethylene glycol, and benzyl alcohol; phenol-based blocking agents such as phenol, cresol, ethylphenol, butylphenol, and 2-hydroxypyridine; lactam-based blocking agents such as -caprolactam, -valerolactam, and -butyrolactam; oxime-based blocking agents such as formaldoxime, acetaldoxime, acetone oxime, methyl ethyl ketoxime, methyl isobutyl ketoxime, and cyclohexanone oxime; imidazole-based blocking agents such as imidazole, 2-methylimidazole, 4-methylimidazole, 2,4-dimethylimidazole, 2-ethylimidazole, 2-propylimidazole, 2-isopropylimidazole, 4-methyl-2-propylimidazole, 2-phenylimidazole, 4-phenylimidazole, 5-phenylimidazole, 2-methyl-4-phenylimidazole, 2-ethyl-4-methylimidazole, 2-undecylimidazole, and 2-heptadecylimidazole; pyrazole-based blocking agents such as 3,5-dimethylpyrazole, 3-methylpyrazole, and pyrazole; amine-based blocking agents such as diphenylamine, diisopropylamine, and isopropylethylamine; and triazole-based blocking agents such as triazole, 1,2,4-triazole, and 3,5-dimethyl-1,2,4-triazole. From the viewpoints of storage stability and suppressing coloration of the coating film, an oxime-based blocking agent may be used. As the oxime-based blocking agent, methyl ethyl ketoxime is preferable. From the viewpoints of improving curability and yellowing resistance of the cured coating film, as well as suppressing coloration of the coating film, a pyrazole-based blocking agent may be used. As the pyrazole-based blocking agent, 3,5-dimethylpyrazole is preferable. From the viewpoint of improving curability, an imidazole-based blocking agent may also be used. As the imidazole-based blocking agent, 2-ethyl-4-methylimidazole and 2-phenylimidazole are preferable.

    [0035] From the above viewpoints, in one embodiment, the modified blocked polyisocyanate may have at least one group selected from the group consisting of an isocyanate group blocked with an oxime-based blocking agent, an isocyanate group blocked with a pyrazole-based blocking agent, and an isocyanate group blocked with an imidazole-based blocking agent.

    (Modified Isocyanate Group)

    [0038] The monovalent hydrocarbon group represented by R.sup.1 to R.sup.4 may be an aliphatic hydrocarbon group (for example, an alkyl group or a cycloalkyl group), or may be an aromatic hydrocarbon group (for example, an aryl group). From the viewpoint of further improving curability, the monovalent hydrocarbon group represented by R.sup.1 to R.sup.4 may be an aliphatic hydrocarbon group, and from the viewpoint of further improving curability, it may be a linear aliphatic hydrocarbon group. Examples of the alkyl group include a methyl group, an ethyl group, an n-propyl group, an isopropyl group, an n-butyl group, an isobutyl group, a t-butyl group, an n-pentyl group, an n-hexyl group, an n-heptyl group, an n-octyl group, and a 2-ethylhexyl group.

    [0039] From the viewpoint of further improving curability, the number of carbon atoms of the monovalent hydrocarbon group represented by R.sup.1 and R.sup.2 may be 1 to 3.     [0042] From the viewpoint of further suppressing coloration of the coating film, the total number of ether groups, thioether groups, and tertiary amino groups that the monovalent hydrocarbon group represented by R.sup.3 has may be 2 or less, and from the viewpoint of even further suppressing coloration of the coating film, it may be 1 or 0. Among these, coloration of the coating film tends to be more suppressed when the number of ether groups and thioether groups is both 0 (that is, when no ether group and no thioether group are present), and coloration of the coating film tends to be even more suppressed when the number of ether groups, thioether groups, and tertiary amino groups is all 0 (that is, when no ether group, no thioether group, and no tertiary amino group are present). A specific example of such a monovalent hydrocarbon group is an alkyl group having 1 to 3 carbon atoms (a methyl group, an ethyl group, an n-propyl group, and an isopropyl group). As the alkyl group having 1 to 3 carbon atoms, a linear alkyl group having 1 to 3 carbon atoms (a methyl group, an ethyl group, and an n-propyl group) is preferable, and a methyl group is more preferable.

    [0055] The content of the modified isocyanate group may be 0.1 to 30 mass %, and may also be 0.5 to 20 mass % or 1 to 10 mass %, based on the total mass of a compound obtained by dissociating the blocking agent from the modified blocked polyisocyanate.

    [0057] The effective isocyanate group content (hereinafter, referred to as effective NCO content) of the modified blocked polyisocyanate may be 4 to 28 mass %, and may also be 5 to 25 mass % or 6 to 22 mass %, from the viewpoint of further enhancing the curability of the coating. Here, the effective NCO content is the content of the isocyanate groups present in the modified blocked polyisocyanate that can participate in the cross-linking reaction, expressed in mass %. The effective NCO content can be rephrased as the content (free NCO content) of free isocyanate groups in a compound obtained by dissociating the blocking agent from the modified blocked polyisocyanate, relative to the total mass of the modified blocked polyisocyanate. The free NCO content can be determined by reacting the isocyanate groups in a measurement sample (a compound obtained by dissociating the blocking agent from the modified blocked polyisocyanate) with an excess of a secondary amine, and then back-titrating the unreacted secondary amine with hydrochloric acid.

    [0058] The weight-average molecular weight of the modified blocked polyisocyanate may be, for example, 600 to 4000. When the weight-average molecular weight of the modified blocked polyisocyanate is within such a range, curability tends to be further improved. From the same viewpoint, the weight-average molecular weight of the modified blocked polyisocyanate may be 700 or more or 800 or more, and may be 3500 or less or 3000 or less. The weight-average molecular weight in this specification is a value (unit: g/mol) in terms of standard polystyrene, measured by gel permeation chromatography (GPC).

    Synthesis Example 1

    (Preparation of Polyisocyanate A-1)

    [0084] In a four-necked flask equipped with a stirrer, a thermometer, a heating device, a nitrogen seal tube, and a cooling tube, 995 g of hexamethylene diisocyanate (hereinafter, referred to as HDI), 5.0 g of 1,3-butanediol (manufactured by Tokyo Chemical Industry Co., Ltd.), and 0.3 g of phenol (manufactured by Tokyo Chemical Industry Co., Ltd.) were charged, and a urethanization reaction was performed at 80 C. for 2 hours under a nitrogen stream. Thereafter, 0.04 g of potassium 2-ethylhexanoate (manufactured by Tokyo Chemical Industry Co., Ltd.), which is an isocyanuration catalyst, was added, and an isocyanuration reaction was performed at 70 C. for 2 hours. After the NCO content reached 40.0 mass %, 0.15 g of JP-508 (manufactured by Johoku Chemical Co., Ltd.) was added to perform a termination reaction, and the reaction solution was cooled to room temperature. This reaction solution was subjected to thin-film distillation at a temperature of 130 C. and a pressure of 0.04 kPa to remove unreacted HDI, thereby obtaining purified polyisocyanate A-1. The NCO content of polyisocyanate A-1 was 21.8 mass %, and the viscosity at 25 C. was about 2,500 mPa.Math.s.

    (.SUP.1.H-NMR: Measurement of Isocyanurate Group Content)

    (Preparation of Modified Blocked Polyisocyanate Composition)

The solid content concentration of the composition (the content of the modified blocked polyisocyanate) was 75 mass %, and the weight-average molecular weight of the modified blocked polyisocyanate was 1611. The weight-average molecular weight in this Example is a weight-average molecular weight relative to a value in terms of standard polystyrene, and was determined by GPC measurement under the following conditions.

The solid content concentration of the composition (the content of the modified blocked polyisocyanate) was 75 mass %, and the weight-average molecular weight of the modified blocked polyisocyanate was 1641 g/mol.

    (Preparation of Coating Composition)

When the peak of the NCO group (around 2270 cm.sup.1) disappeared in the infrared absorption spectrum (IR measurement), the mixture was cooled to room temperature to obtain a composition including a modified blocked polyisocyanate (hereinafter, referred to as modified blocked polyisocyanate composition (5)). The solid content concentration of the composition (the content of the modified blocked polyisocyanate) was 75 mass %, and the weight-average molecular weight of the modified blocked polyisocyanate was 1521 g/mol.

    (Preparation of Coating Composition)

    Example 6

    (Preparation of Modified Blocked Polyisocyanate Composition)

    [0118] In a four-necked flask equipped with a stirrer, a thermometer, a heating device, a nitrogen seal tube, and a cooling tube, 511 g of polyisocyanate A-1 and 217 g of butyl acetate were charged, and after purging the flask with nitrogen and stirring for 30 minutes, 212 g of methyl ethyl ketoxime was charged in three portions so that the temperature did not exceed 80 C. Thereafter, the mixture was reacted at 70 C. for 2 hours, 60 g of choline acetate (manufactured by Sigma-Aldrich, a methanol solution of trimethyl(2-hydroxyethyl)ammonium acetate, solid content concentration: 45 mass %) was charged, and the mixture was reacted at 60 C. for 1 hour. Next, the curability of the obtained coating composition and the degree of coloration of the coating film made from the coating composition were evaluated in the same manner as in Example 1. The results are shown in Table 2.

    Comparative Example 2

    (Preparation of Modified Blocked Polyisocyanate Composition)

    [0122] In a four-necked flask equipped with a stirrer, a thermometer, a heating device, a nitrogen seal tube, and a cooling tube, 510 g of polyisocyanate A-1 and 26 g of 6-(dimethylamino)-1-hexanol (manufactured by Tokyo Chemical Industry Co., Ltd.) were charged, the flask was purged with nitrogen, and the mixture was heated to a reaction temperature of 80 C. with stirring and reacted at the same temperature for 2 hours. To the obtained reaction solution, 250 g of butyl acetate was charged and stirred for 30 minutes, and then 213 g of methyl ethyl ketoxime was charged in three portions so that the temperature did not exceed 80 C. Thereafter, the mixture was reacted at 70 C. for 2 hours, and when the peak of the NCO group (around 2270 cm.sup.1) disappeared in the infrared absorption spectrum (IR measurement), the mixture was cooled to room temperature to obtain a composition including a modified blocked polyisocyanate (hereinafter, referred to as modified blocked polyisocyanate composition (7)). The solid content concentration of the composition (the content of the modified blocked polyisocyanate) was 75 mass %, and the weight-average molecular weight of the modified blocked polyisocyanate was 1540 g/mol.

    Reference Example 1
