Methods and systems for producing feedstock powders, suitable for use in laser-based additive manufacturing, use laser ablation to vaporize a source material, which may be in bulk solid or solid coarse grain form. The source material is vaporized by a laser (or other focused energy source) in a vaporization chamber that is temperature controlled to provide a vertical thermal gradient. The vertical thermal gradient may be controlled to, in turn, control the nucleation, coagulation, and agglomeration of the vaporized molecules, enabling formation of microparticles that may then be used as feedstock powders in laser-based additive manufacturing. The produced feedstock powder particles may be of uniform composition, of uniform shape (e.g., substantially spherical), and of uniform phase or homogeneously-mixed phases.

An easy to carry out method that provides high quality hard metal powder includes: a) dissolving in water, water soluble raw materials and a binder source to form an aqueous solution, b) drying the aqueous solution to form a precursor powder having the raw materials homogenously distributed throughout the precursor powder, c) decomposing the precursor powder by heating the powder in an inert atmosphere to remove gas evolved in the decomposition of the raw materials, d) grinding the precursor powder and mixing it with a liquid media to produce a suspension, e) spray drying the suspension to agglomerate the precursor powder, and f) heat treating the agglomerated precursor powder to form a hard metal powder containing agglomerates of carbides evenly distributed and bonded to a metallic matrix.

The preparation method includes: obtaining an initial alloy ribbon including a matrix phase and a dispersed particle phase by solidifying an alloy melt, and then removing the matrix phase in the initial alloy ribbon while retaining the dispersed particle phase, so as to obtain a powder material composed of original dispersed particle phase. The preparation method of the present disclosure is simple in process and can prepare multiple powder materials of nano-level, sub-micron-level and micro-level. The powder materials have good application prospects in the fields such as catalytic materials, powder metallurgy, composite materials, wave-absorbing materials, sterilization materials, metal injection molding, 3D printing and coating.
