An improved atomized powder metal material containing an increased amount of free graphite after heat treatment and/or sintering is provided. The powder metal material is typically a ferrous alloy and includes carbon in an amount of 1.0 wt. % to 6.5 wt. % and silicon in an amount of 0.1 wt. % to 6.0 wt. %, based on the total weight of the powder metal material. The powder metal material can also include various other alloying elements, for example at least one of nickel (Ni), cobalt (Co), copper (Cu), tin (Sn), aluminum (Al), sulfur (S), phosphorous (P), boron (B), nitrogen (N), chromium (Cr), manganese (Mn), molybdenum (Mo), vanadium (V), niobium (Nb), tungsten (W), titanium (Ti), tantalum (Ta) zirconium (Zr), zinc (Zn), strontium (Sr), calcium (Ca), barium (Ba) magnesium (Mg), lithium (Li), sodium (Na), and potassium (K).

IRON-BASED ALLOY POWDER FOR POWDER METALLURGY, AND SINTER-FORGED MEMBER

An iron-based alloy powder for powder metallurgy contains 2.0 mass % to 5.0 mass % of Cu, the balance being Fe and incidental impurities. From 1/10 to 8/10 of the Cu is diffusion bonded in powder-form to the surfaces of iron powder that serves as a raw material for the iron-based alloy powder, and the remainder of the Cu is contained in this iron powder as a pre-alloy. The iron-based alloy powder has superior compressibility to conventional Cu pre-alloyed iron-based alloy powders and enables production of a high strength sinter-forged member even when sintered at a lower temperature than conventional iron-based alloy powders containing mixed Cu powder.

The cartridge includes a substantially cylindrical insert connected to a substantially cylindrical polymeric middle body. The substantially cylindrical insert includes a top surface opposite a bottom surface and a substantially cylindrical coupling element that extends from the bottom surface, a primer recess in the top surface that extends toward the bottom surface, and a flange that extends circumferentially about an outer edge of the top surface. The substantially cylindrical polymeric middle body includes a substantially cylindrical polymeric bullet-end and a substantially cylindrical polymeric coupling end connected by a powder chamber, wherein the substantially cylindrical polymeric coupling end contacts the substantially cylindrical coupling element.

A magnetic core has a structure in which Fe-based soft magnetic alloy particles are connected via a grain boundary. The Fe-based soft magnetic alloy particles contain Al, Cr and Si. An oxide layer containing at least Fe, Al, Cr and Si is formed at the grain boundary that connects the neighboring Fe-based soft magnetic alloy particles. The oxide layer contains an amount of Al larger than that in Fe-based soft magnetic alloy particles, and includes a first region in which the ratio of Al is higher than the ratio of each of Fe, Cr and Si to the sum of Fe, Cr, Al and Si, and a second region in which the ratio of Fe is higher than the ratio of each of Al, Cr and Si to the sum of Fe, Cr, Al and Si. The first region is on the Fe-based soft magnetic alloy particle side.

A method for the manufacture of a metal part, the method including the steps: a) compacting agglomerated spherical metal powder to a preform, b) debinding and sintering the preform to a part at a temperature not exceeding 1275° C., c) performing one of the following steps: i) compacting the part to a density of more than 95% of the theoretical density, or ii) compacting the part to a density of less than 95% of the theoretical density and sintering the part at a temperature not exceeding 1275° C. to a density of more than 95% of the theoretical density, and d) subjecting the part to hot isostatic pressing at a temperature not exceeding 1200° C. The method provides an industrial process to produce fully dense parts from alloys which normally cannot be produced and still give good impact properties, which is vital for many applications where there alloys are used.

The present invention also relates to a soft magnetic metal powder core prepared by using the soft magnetic metal powder.
